I am not looking foreward to getting the doors in the right spots!
HAH! After modding A pillars, rebuilding top of B and C pillars, replacing both sills and adding additional steel in the lower a pillars that interfer with the doors... I'm not worried about getting them in the right spot.. I just want them to be able to close at all!

Damn straight.. difficult spot for a first timer to access, and get coverage under the top lip.. there is etch primer everywhere in some form so thats the important thing. going to have a go at the high build primer today
 
Primer is on.. cant remember how many coats, at least 4, maybe 5.. there were some lessons learnt tonight.. mainly being more conservative when pouring paint, you can always mix up more... rather than trying to use everything you've mixed..

Next is the seam sealer... or maybe give the firewall a bit of a rub down with some 240 to get rid of the primer runs, then 400 first.. i'm not too fussed on the result in this area as its a learning opportunity... the lower section will be covered with sound deadener anyway.. but I'd still like to go through the same motions i would of the other panels/interior..

Also very keen to get started on installing some of my recent purchases.. First part of the driveline build, 3:1 transfer gears... I've confirmed the 5 speed works and while it doesnt have any oil in it, seems to shift ok.. hard to tell.. at least the rear output turns via the input shaft in all gears..

working through some technical difficulties installing the crawler gears in the transfer as well as not being able to find the idler shaft roller bearing spacer anywhere.. a casualty of having a transfer case in bits for 5years.. ill see if i can source a replacement spacer on monday..

I had a go at blocking the firewall for s***s and giggles an needed to touch up a few spots where id rubbed back to bare metal. While looking for the spacer for the transfer i found some brackets that need to be welded onto the cowl to support the heater tap.

so this morning i welded the bracket and seam sealed the firewall and cowl. Im hoping to spray thr color coats this afternoon..
 
34mm or 38mm case?
38mm case.. the internals are out of an a440f transfer case (2.29:1 vs 1.9:1 low range gears) and i used the housing from a 75 series rather than coverting the vac case to manual... the transfer input gear and hi-speed gears have a different pitch to the gear cuts that dont match the sumo gears.. its a matter of finding the corresponding factory gears to match the sumo gears so they mesh...
 
Did you have to do any machining on the inside of the case for the new gear set?
Not for the 3.1:1's no. All of the lower gearsets do though. They also affect high range in some way too (not what I wanted).
 
Firewall painted.. I think I got about 4 or 5 coats of Cygnus white on. Again I wanted to use all the paint in the pot that I'd mixed up.. I also worked out how to better manage paint quantities by using an intermediate cup to take the first big hit of paint out of the tin, then use that to fill up the mixing cup to the exact measure.. as a first run I'm pretty happy with the results.. its a step up from the rattle can paint jobs i've done in the past..

I did not know the auto t-cases had 2.29:1 low range...
Are those plug and play for a 38mm split case?

yup its a different idler gear set and output gears, but just swap out. some autos had a 2.9:1 low range but im not sure what years

That would be worth hunting! I have a 38mm case in a corner of the garage. I have had it for at least 10 years, waiting to find an H55F to put in front of it...

Theres a formula you can use to count teeth on particular gears to determine the ratio.. although Ive recently struggled to find it (please share it if you do find it).. Plenty of online crawl ratio calcs ask for your gear ratios though..

Update on the crawler gears issues. I found the recommended transfer input gear locally (p/n 36212-60080 or 36212-60090) and test fit it to find mine is the same gear cut and that part number does not work with the idler gears from Sumo. I'll update my correspondence with cruiser outfitters and see what we can do next.
 
I may have found the reason why my crawler gears don't fit.. waiting on a response from Cruiser Outfitters for confirmation and next steps.. Looks like I'll be putting my transfer together now, and pulling it down again later to install the sumo gears once this issue is resolved. Ah well. gotta do what we gotta do. Thankful the 80 chassis has more room behind the transfer than the BJ42 did..
