I'll be doing the same swap into my '71 FJ40 that most recently had an earlier H42 and one-piece transfer case. The bellhousing and driveshafts are already there, so it should be pretty straightforward. Did you support the combination off the bellhousing without adding a separate crossmember? I don't plan on adding a separate crossmember.

No seperate bottom crossmember. Just stayed with the bellhousing mounting.

Same here with my H41 and Orion case; stock bell housing mounting works fine.
 
Have a decades old project going to start on even if I can't find the time. Started by trying to get all the parts that are scattered around together. Today was emptying out an old 70" LCD monitor box to get the bows together.

You’ll need to let me know how you like that granny gear in the H41. I’m hoping to do a H41/Orion in my truck over the winter. I’m excited for what it will bring off-road, but I’m a bit worried I’ll miss the H42’s road manners by comparison.

I'm running an H41 and Orion. I have 33" tires, and the granny 1st is not too bad; I use it most of the time I come to a complete stop. The only time I don't is if I am pointing down-hill at the stop; then I start out in 2nd gear. The ratios between gears are a bit more of a stretch than an H42, but I don't mind them. I shift at no less than 2500 rpm and usually 3000 rpm and it works fine. You get used to it pretty quick. And it is a great combination off-road.

I have the same set-up in my '80 FJ40 an concur with this assessment. The only place I can't seem to find the right gear anymore is in the sand dunes. The low is too low and the high is too high when climbing dunes. Missing out on easily climbing dunes is a small price to pay for a great combo though, especially when locked on the rocks...

A small wood dolley

Basically, you drop the old transmission to the bottom and put on a dolley and slide out. You will need to slight left one side of the FJ to clear the frame rail. Then you put the new transmission and transfer case on the dolley and slide it under the FJ and then you lift it up with the cherry picker. The load lever is used to compensate for the added weight of the transfercase.

I love the gearing. H41, 33 tires and 3:70 diff gears.
I can chirp the tires shifting in first and second gear.

Basically 1300rpm to 2100 /2300 rpm is where you want to stay for torque, fuel efficiency and durability. This is why a 5 speed or 4 speed with a 10% OD in the transfercase makes sense if you limit yourself to under 72mph.

This is some cool research - how did you figure out the fuel consumption curve?

Curious - is there such a thing as a transfer case overdrive gear (without something like adding a second overdrive case like a Fairey or Ranger).

I’ll be sticking with 4.11 gears at least in the foreseeable future. I think last time I ran it through the gearing calculations I’d be shifting out of 1st around 11mph instead of 15mph which doesn’t sound too insane.

I’m also running a 350 V8 which spoils higher than the 2F so as long as I don’t mind being deaf I’ve got a little more headroom. The old SP2P fuel crisis intake I’m running falls on its face around 4000RPM but so far I actually think it’s a perfect intake for a truck like this. Tiny intake runners make for damn near perfect throttle response and the whole torque curve gets pushed downhill a bit.
