Ok, bending the attachment point is to difficult and almost impossible to accurately calculate measurements allowing for the radius bend. So here's the new design..3 plates... the Mid Plate will be threaded to bolt the Base Plate and Upper Plate on. This is a simple accurate solution for the offset attachment point. I should have the cad file back today and will upload a 3-D image later today. I should have the new plates in my hand by mid next week for test fitting and hopefully this will be a final test fit and we can start production.

I have not left the D2S 4.0 setup in the dust... Today I was successful in trimming the shroud opening to except the 4.0 projector. I purchased a Dremel extension wand which allows you the control to make very detailed contact. Used the small drum sanding tool and it made this pretty easy.
As you can see I cut the attachment points off the OEM projectors and JB Weld and a rivet to help set the attachment point.
I still need to cut the attachment point off the water jet cut bracket but used it to help line up the OEM piece. Mounting it on the front of the bracket may change how it lines up but I really want to get these figured out..
I had to hacked up the bracket which will allow me to mount the projector behind the bracket and you can see a small mark on the shroud at 10 o'clock were i lost concentration but i have a few more to play with.

I appreciate your offer to pre-pay but that would up the pressure to get them done and I have two guys that are feeling that pressure from me One is the guy doing the CAD work(I need to learn how to use CAD software) as I'm having to make small changes daily and the other is my water jet guy who weekly is trying to source different width's and types of aluminum. I'm really close to a finish product and I'm hoping these last two prototypes will complete the design faze
Example: Mounted the D2S last night and the projector sits about an !/8 inch to high once you put the shroud on even though we thought we had it dead center.

No Pressure....I am not that "guy". Let me know when you have the final product. Can you tell me if this fit for 2003 and 2007 LX 470s?
Nice job...this is exactly what I was envisioning you'd end up with when I first suggested waterjet. Inexpensive, simple and effective - Nothing to align and will probably ensure 100% correct fit the first time out.

In your experience with the Mini H1 7.0 and D2S 4.0, do you think it is worth it to go through the modification (and possible ruining) of the OEM shrouds to fit the D2S 4.0? From what I have read, the D2S 4.0 definitely throws more light, while both seem to suffer from too steep of a cutoff resulting on less than ideal light on the drivers side unless you aim them up a bit and risk blinding other drivers.
Just wondering your thoughts on these two projectors. I'm sure that either would be such a massive increase in performance over stock that just about anyone would be satisfied either way, but I figured I'd throw the questions out there.

I'm leaning towards the MH1 because I have the H1 morimoto ballasts and bulbs already in my truck and I like not having to modify the shrouds. I have tsx projectors and new ds2 bulbs sitting in a box at home, but will just sell those and use Luke's bracket. I dont know if the difference in output between the D2S4.0 and the MH1.7.0 is that significant.

The Mini H1 that I have in my 80 are absolutely sick.. running a 55w ballast and were absolutely sick running a 35 W ballast and I've only experienced ideal lighting on the driver side not sure where you read that.
...I made sure to adjust them to the correct height and I've never been flashed
posted this picture earlier in the thread ...these are my lights in low beam...
It's really your call on which projectors to run you'll be very happy with the mini H1's and they'll be very easy to install Trimming the shrouds to fit the D2S was not that a big deal but obviously if you only have one pair to work with your probably better off just going with the Mini H1
