Good luck with the new head, also think you should get to a diesel shop for spray pattern and peace of mind (no knocking trouble)
, just spend some money (I don't like that) and be done for the next years.
Now I will pressure wash my HJ to get it ready for brakedisk rebuild, new corn is planted so no more 4x4 around the farm :( lol last error tracks were so deep the HJ had tons of mud and clay everywere.

I am hoping to get ahold of 'buddy guy' who has a nozzle tester sitting in his shop.... if not, I will probably fork out some cash for the piece of mind. I still probably have a couple weeks before I need them installed.

This weekend is turning into more of a yard work/home repair weekend so no work so far on The Beast!

Parts arrived on Friday!
20160520_135131.jpg

And my head from china is reported as SHIPPED, but still not showing up on tracking. Maybe next week?

New OEM head gasket weighs about DOUBLE the weight of what I removed. New gasket is laminated (5 or 6 sheets of metal) vs what looks to be a single sheet of steel on the removed one. Very impressed with the completeness of the engine gasket kit. It even included valve stem seals, copper crush gaskets for fuel line, injector seats (which I purchased separately so have a spare set now) and more!

Unfortunately I have too much stuff going on this weekend..... so not gonna be much progress.

I did get the oil pump ring installed....
20160520_210858.jpg

but so far that is it.

Little work complete this weekend! Still waiting for my head but should arrive tomorrow I hope!

In the mean time, got the cylinders honed. 4.125" Flex hone and about 10 seconds each cylinder in the drill. Just simply a quick clean up.

Got the injection pump out and started cleaning...

Unfortunately I keep getting rained out this weekend. Weather is supposed to change next week so if head arrives I expect OCD level work being scheduled
20160529_135656.jpg
on The Beast!

Lookin good there!! Good work!
Thanks for the feedback! First engine ive ever been inside!

Got NEW piston rings installed last night!
20160529_140520.jpg

Now with new driven oil pump gear, need to clean up this cover plate that holds axial placement. Notice some scoring...... this is off my doner bottom end with 3XX,000kms and looks better than my 500,000km oil pump.
20160529_140628.jpg

Now make it 'as new'
20160530_095601.jpg

20160530_095610.jpg

New head from china is 'Out for Delivery'!!!

Got it!
20160530_145524.jpg

Some moisture must have got in as some minor surface rust (wipes off with finger). First impression is all looks fairly good. Edges of ground surfaces are fairly sharp and some burrs are present..... All easily fixable. Also damn syrofoam EVERYWHERE!
20160530_195636.jpg

And then I test fit the valves.... wondering if I may need to ream the valve guide bushings. Nope.
20160530_195554.jpg

Notice anything different??? :bang:

20160530_195331.jpg

So close yet so far. The exhaust valve is a few mm too small!
Trying to figure what my options are now....

dude... that sucks
Your tellin me!

I also noticed this today.... You can see it in the pic above too, just hadn't gotten over the valve seat dia.
20160531_171115.jpg

20160531_171122.jpg

3 'D' shaped holes and one more round (4 in total) are about 2mm out and into the sealing ring of the HG. I have my doubts that it would seal at all. Big ole paperweight.

Options are running thin now.

Put my mind at ease and do something constructive.

Diaphragm out and quick clean. There was lots of oil and carbon all throughout both sides of the diaphragm, although it looked virtually no different than the new replacement so the old one is saved as a future spare.

Reminds me that the carb was filthy when I got the truck.... one of the first things I cleaned on The Beast. I should probably take another look just to make sure it still looks that way.

Shot of carb cleaner worked well to remove the crud.
20160531_153804.jpg

Diaphragm is installed
20160531_154954.jpg

Then on to the inspection cover. Again some minor debris to be sprayed away. Shot of sea foam and looks like new inside (from here).
20160531_153750.jpg

A mini 4 cylinder with cam shaft and everything... I want to take it apart but too many SST's and not sure I want to go here now. I do have a spare that came with the bottom end so maybe take it apart to rebuild one day?
20160530_194129.jpg

Need to get some plasti gauge tomorrow and check bearing oil clearances on crank shaft. Looks near new, as if someone has been here recently so I will keep the bearings to rebuild the spare bottom end if I can. No point throwing away good metal.

Broke my damn phone crawling around checking plastigauge under the truck...... not a cheap goof up! 300$ later I am back in action. What crooks!

Just in time, I was given an air compresser! Must have known I needed to blow out some blind holes..... Feeling more confident that all is clean before assembly with the ability to blow things off!

Journals look good.... Everything measures within spec. Healthy looking wear IMO. Plastigauge indictes .0015-.002" (I only plastigauge measured 2 of 5 bearings but all were cleaned and inspected) so good for another 1-200,000kms! (STD clearance is .0012-.0028 with .0040 as the limit)

20160605_163539.jpg

20160605_163527.jpg

look close to see/measure the impression
20160605_164130.jpg

I also sprayed down engine/turbo/brake booster and manifolds (basically anything cast iron) with a dry graphite spray lube, as seen on IH8MUD. We will see how long it lasts, but sure looks way better right now than rusty cast iron it was (especially the turbo exhaust housing).

20160603_141553.jpg

seal faces just need a wipe with a solvent rag to clean off the graphite.
20160605_143613.jpg

And a little more progress in the right direction.

Got my hands on that injector tester. 1971 vintage unit been sitting on a shelf for years. Not sure on accuracy of the gauge but after making an adapter to mate with the 12mm x 1.5 injectors I was able to pressure them up.
20160606_164902.jpg

I only tested two and they fail horribly. Nozzles drip by about 500psi and 'spray' at 2200-2500psi (according to this vintage gauge). Spray is very misty and loaded to one side so I will be looking for new parts... ND-DN4SU24ND80 it reads...

20160508_192314.jpg

and some assembly has begun.

Still in limbo on the cylinder head. Hoping this company in china will come good and ship the right head this time but I am not holding my breath...

Plastigaged the pushrod bearing oil clearance and sorry no pics, but im gonna call it .0018". Checked 2 and both were the same so calling it good to go! Nice looking wear again....
20160607_170007.jpg

Pistons are in! Slid in with no difficulties at all, old hose on the screw studs to ensure no bearing journal damage and avoid the oiler nozzles and with a firm push with piston ring compressor in place (again no pics as I was on a roll with clean but oily hands as everything got lubed preinstall) all went back in place perfectly, just like its supposed to be.
Shot from below.
20160608_170428.jpg

And here we go.
20160608_170458.jpg

Storm is brewing and wind is going crazy so I put 2 nuts on the oil pan just to keep all clean and top is wrapped up for now.
20160608_171026.jpg

Another piece of the puzzle.
My camshaft as removed, not one lobe was within the FSM 'limit'
20160423_134029.jpg

So I sourced a seized bottom end for this, way better condition and lots of extra parts! Several lobes are worn more than others (like 30 thou difference) though making 3 of the 8 lobes worn below the limit. Pic shows the worst of them.
20160424_154915.jpg

Well, just got it back and like new! Hardened surfaces and all.

Not sure if I like the burrs/sharp edges on the new lobes. Might run a file on the corners to remove anything that may become debris.

I can't believe you're doing all of this with the block in the truck still.

I can't believe you're doing all of this with the block in the truck still.
This was un unplanned detour and I do not own a engine hoist/stand yet.....
I also JUST installed the rebuilt H42/T-case and told myself I was not going to do that crawling around in the gravel again!
Thankfully I already did the rear main when the tranny was off and only bearing I can not access without separating the transmission is the rear cam bearing. Also thankfully the rear cam bearing is the best of them all, .0014 oil clearance with front cam bearing measuring at end of standard oil clearance .0029" (limit is .0040").
Realizing now that I should have done at least the front 2 cam bearings while pistons were out. Think I can get it done with all left in place. I will find out sometime this weekend hopefully.

Made a SST to remove and install cam bearings. Simply threaded rod and a couple sockets
My first trial on my spare block.
20160527_174657.jpg

Although it pulled out nicely, the fit of the 36mm socket is not perfect and I am concerned damaging the new bearing while installing. So into the lathe for a little kiss, providing a square and true shoulder to install bearing with.

20160610_105230.jpg

20160610_105156.jpg

Installing the middle bearing in the block. Just enough room to get the 36mm socket in there and a hand.
20160611_163458.jpg

And the finished product.
20160611_170012.jpg

Then went to install the camshaft and is a little snug... Do these typically need honing?
I will try measuring oil clearance tomorrow to see where the hang up is.
