I did a Frame Off on a 1975 40 / 55 series Hazard switch , complete with OEM-Type clear switch wrap

Picked up the original gas tank from Macs Radiators here in Salem yesterday. They hot tanked it, welded up all the pin holes, sealed it, pressure tested it, then epoxy primed it. One thing they did which I wasn't expecting was weld three giant patches on the top side of the tank. Oh well, its its mostly under the seat... 312 bucks for the service, which is what I expected . Inside of the tank is mint!
Anyhoo, got the tank into paint today along with the tire carrier.

Oh, and I was able to rescue the original fuel sender. Don't know if it will work, but glad a was able to fix it.

Deeper into the knuckle swap. Since this is a '77 I already had disc brakes I'm not upgrading over drums but I also had the 60 stuff lying around and decided to do the swap. Measured the inner diameter of the FJ40 ball at 85.5 mm; measured the inner diameter of a 60 series ball at 87.5 mm. FJ40 birfield width between flat spots was 84.5 mm; FJ60 birfield measured 86.5. Needed to open the ball cavity about 2 mm to receive the FJ60 birfield.

Used the alignment tool to determine shims for centering the knuckle and preload. FSM explanation was a little confusing until I began going through the process. Took some trial and error to tighten and align the flat spots on the tool for measuring distance A in the FSM (look it up). I had a Pesola 5 kg scale on hand I use for weighing turtles and that came in very handy for checking the preload during the process. Silver Sharpie provided the coloration on the tool for scribing the lines.

I only compared a couple of the shim measurements to the shims of the FJ60 knuckles to know that re-shimming will be needed. Somehow through the years I've accumulated OEM and aftermarket shims I've never needed until now and with the selection of shims on hand I have exactly what is needed.

Installed the gas tank.
You can easily see the 3 big arse patches they welded on the top. Price to pay for the original gas tank .

Then I started on cutting and buffing the hard top sides. Very tricky with single stage paint. 600 to get rid of orange peel, 1500 , then 3k, then 2 stage buff with mcquires 105 and 205. Have to stay away from all the edges. If I burn through I have to start over again... :/

This pic is after 1500 and a quick buff with 105 to see progress. Takes about 2 hours to do one side of one hard top. You can see the 1500 grit scratches. HUGE improvement from where I began.

You guys make me feel like a hack! Such really nice work!!! I got the D60 under the front this weekend. Still a little tweaking to do and bleed the brakes. Happy so far!

Nice Hooter! My three sons are all in their 40's with their own families and still talk about our camping trips on the rivers and lakes around here. That is something your kids will remember for the rest of their lives.

build. Longest trip to date. 150 miles round trip.

That trailer is of the charts in coolness!!! WELL DONE!

The Frio, and that part of the country in general, is beautiful! I take my kids to Big Bend Ranch State Park once a year for some exploring. If you haven't been there and like isolation and some good places to explore, make plans.
