All,
the rear suspension bushings have all been replaced. The HF press did its job and despite constant adjustments for lining everything up correctly, it worked great. All control arms are reinstalled and everything just has to be torqued to spec per the FSM.
Sadly, the broken off bolt just doesn’t want to come out. I drilled all the way through the bolt (breaking several drill bits due to lack of experience) and the extractor tightens up on the bolt just fine. Except, the bolt won’t budge. Nada, nothing, zilch. I have used penetrating lube and finally broke down a bought a propane torch and applied heat. It still won’t budge. I am hesitant to use an impact drill on it as if something were to snap off inside the drilled hole, I would be screwed harder than a virgin on his or her wedding night but NOT in a good way. Not sure what else I can do. Any suggestions would be most welcome. It’s the bolt that fastens the bottom of the shock absorber to the axle. Thanks.

step up to larger drill bits until you are just barely smaller than the bolt. Just go slowly. Once you have nearly all of the bolt drilled out, you can simply clean the rest out with a tap.

Yep...what everyone is saying. Drill it out bigger then just the tool. To start a war use Liquid Wrench for soaking it😁 ...and heat is your friend. You will get it no problem.
 
I would soak it in kroil for a few days then hit it with the propane, then lightly on the impact. Vibration can be your friend.
Ok, I thought about getting some different penetrating oil. I do have a propane torch and have been heating it carefully.
 
Have you tried something like a brass hammer on that mounting stud? After the penetrating oil and some heat, the vibration from the hammer taps should help get the oil to penetrate deeper and also be able to shake loose some of the remaining corrosion bond. Brass being the key since it is softer than the metal and shouldn't affect the geometry that the stud has (aka damage what a BFH would do), but as always don't get all barbaric. Oil, heat, some loving taps (repeat a decent amount of times) and she will come out with the extractor.
Yes, I have a nice 3 lb brass hammer and have been tapping on all sides. No pounding of course. I think drilling again with an even larger bit but the drill hole is not exactly centered and I am concerned that I will get too close to the thread of the mount on the axle. Maybe a different extractor set not made from Chinese pot metal. 😁
 
Very common occurrence. Happened on my own truck plus two others I was working on. 2 were salvaged by ctr punch and drilling bigger tans bigger till threads seen. Then a dental pic to pull old bolt material out of threads. Tap/clean and add new bolt.

One required boss to be cut off and bolt to be added through back of mount. Then just used a nut to secure

Wow, drilled until threads were seen? Ok, maybe more drilling with a slightly bigger bit. Unfortunately the hole already drilled is not centered and I am worried that if I get too close to the axle mount wall, damage to the inside threads will occur.

I will look into liquid wrench, never used it before, sounds powerful. I have used Kroil before with limited results. Maybe some PBlaster too for a cocktail that will too difficult for this BAST@$D of a bolt to resist. I had a Toyota dealership install the suspension (Dobinsons) back in February of this year and I suspect the bolt was possibly over torqued. I must have gotten lucky with the left side.

Have you tried welding a nut to the broken bolt? Often the heat from the weld does the trick.

If there is a way to get a container to seal around the broke bolt, fill it with diesel and let it soak for a few hours. Used to do this in the oilfield with good results
 
I don’t have any welding experience or the equipment. I would probably set fire to my truck and the garage.
Nah, it's easy. It's just a hot glue gun for metal.
