Rebuilt my 4-speed pretty easy following the manual and a couple threads on here.
Had some trouble with the rear output bearing. Rigged together puller didn't cut it.

If anyone is doing it soon get this one from amazon. Don't use the jaws that grab the outer race, drill out the cage around the balls and remove a couple pieces then use the round looking one to grab between the inner and outer race
 
I’ve got a couple options to fix my steering box issues if you guys want to weigh in. The box currently on the truck is leaking from the bottom seal where the sector shaft exits the box. It’s a 1984 model year.

  1. Rebuild my 60 box and leave stock.
  2. Picked up an 80 series box for $100. I could rebuild it with the 105 sector shaft kit and there’s two ideas. 1) have a machine shop adjust the holes on the box to match the frame. 2) adjust the frame to match the box.
I’m not super keen on modifying the frame because I don’t have the tools to fab anything. I know there are pins through the frame and they would need to be moved. Opinions welcomed!

You should install the 80 box.

The two top holes line up, and I believe only one of the lower holes has to be slightly enlarged to make it work.

I just converted mine at the beginning of the year. Definitely not a direct swap, but not impossible. You will need to cut part of the inner fender to make room for the larger box. Then the top two holes will line up, and the bottom back will be very close. You can open up the holes in the box itself and also a little on the frame holes. Frame sleeves stay in place . Great mod and drives great. I can pm some pictures.

@4runner2FJ60 did this on his 60 when he did his front 80 axle swap.
 
This…is now in here…getting ready to fail CO emissions a few times before I get it juuust right. Most simple overview of procedure below.

Remove the hoses then…,
1.loosen ps pump pulley nut
2. Remove belts
2a. Remove pulley
3. Remove ps pump bolts
4. Remove long ass bottom bolt and top adjuster bolt of smog pump
5. Move ps pump outta the way
5. Tetris old smog pump outta there
6. Tetris new one in
7. Put it back together.
Something like that.

Unless you plan to hardcore wheel your truck, a 105 shaft in an 80 box is overkill. 80 box is not a direct bolt in on an 84.

Pull the old one, send it to Redhead for a rebuild and you'll be good for years to come.
 
@CardinalFJ60 You got to fail a few times first. At least you’re honest with yourself haha. You should come down here and help me get my 4wd Tercel wagon through emissions haha.

The 80 box is nice, but is a bit of work to get the bolts to line up and go in on early models. My April 84 had two holes line up , third needed slight opening up, fourth required opening up in a frame and box hole. As along as you know that up front you can make it fit without cutting apart your frame while maintaining the support sleeves inside. You will also need to cut some of the inner fender out in order to install the larger box.
 
I did some wet sanding and used some polishing compound to get rid of some desert pin striping from my wagon. It was all done by hand and I spent about an hour on the right front fender. The results were pretty encouraging so I'm going to keep going.

Spent a couple hours going on a drive with my daughter. Teaching her to drive a manual. 20 more hours behind the wheel, a driver's ed class and 4 weeks and she can get her license. View attachment 4087255View attachment 4087256
well now you’ve gone and done it. you only get to drive it for 20 more hours plus the four weeks. then she’ll claim it. ask me how i know 🤣
 
Wifey and I drove from Munich to Ischgl (Austria) with 2 friends for a weekend of snowboarding. Betty was the star, lol. She really did well, even up some fairly steep grades with 4 adults and loads of gear in the back. The hotel let us park right out in front and folks were taking photos like she was a movie star. ;)

Did you try wheeling with just 3 bolts or did you immediately go for the 4th? I’d be fine with 3 if other people have had good experience with it. The idea of opening up the frame to make the fourth hole line up does not spark joy.

Beauty. When mine was shiny and clean like that it would get put in vanity parking all the time.

I did not, I was in it for all 4 bolts. Sorry if my response was confusing, but you CAN get the 4th bolt WITHOUT going into the frame. You just will need to widen the frame hole and the box hole in the right area.....more like an elongated hole like you would ream but in one corner. If you look closely there is play between the frame hole and the sleeve inside. (sleeve is bigger ID than hole bolt goes thru). Worst part is installing and reinstalling box multiple times to fit. It steers very well....the same or better and I went from 33s to 35s! Everything feels way more solid though (80 front conversion).
