Sorry, no pictures to post right now. Been tidying up minor details for a while, such as:

1. Painted radiator
2. Cleaned up and painted alternator
3. Installed new brake lines and cleaned up/painted the brake line holddowns.
4. Scraped, brushed, power washed the trans/transfer/pto

Starting to make progress again. Today I replaced a leaking seal on the front of the PTO, removed the old pilot bearing and replaced it, swapped the throwout bearing, installed the new flywheel bolts and retainers, clutch and pressure plate.
Painted the driveshaft flanges and shifter linkages on the transmission. Just waiting for the paint to dry so I can reinstall the transmission. Hopefully this weekend!
I've got a fan shroud coming from Mark's Off Road and I picked up a new plastic (yuck!) fan. Should have the fan/shroud/radiator/hoses all back together soon.

One problem I wasn't able to fix: the transfer indicator switch (front drive) is broken. I hoped I could just clean the contacts, even tried soldering new wires to it. No joy.
Unfortunately, the switch is NLA and SOR doesn't show any used ones in stock. Anybody got a line on a used switch? This is the only part of my electrical system that doesn't work.
 
I got the transmission back in today! Picked it up with the engine hoist and dropped it down between the frame rails. a little grease on the input shaft splines and it slid right in on the first try. After researching on MUD to see if there were tips/tricks, I thought it might be an all day struggle but I guess I got lucky.

Another 120 views on this thread and nobody knows where I can get a working switch for the transfer case indicator light?

Shroud has not left yet if you want to call me about the switch. I should have a few.
Please note I will be out Tues thru Thurs, so if you don't catch me tomorrow, it'll have to wait until Friday, and my wife will prolly ship the shroud before then.

I've made very little progress in the past few weeks - work gets in the way! Got the fan shroud from Mark's and it's in great shape. Now I've got a big pile of parts to sand blast and coat in POR. Should be able to get that done next week and then the rolling chassis is basically built!

My goal is to have all this done by the second week of September and then start working on the tub. Really looking forward to the local TLCA chapter club run at Southwest Missouri Off-Road Ranch. Unfortunately, my 40 will not be together any time soon so I'll have to take the FJ Cruiser. I bought it back in June and did a few little tweaks to make it suit my needs better:
1. OEM roof rack and sliders.
2. Nitto Terra Grapplers x5
3. Blacked out the silver bumper trim and grille with spray on bedliner.
4. Painted the wheels and side mirrors black.
5. Installed Tuffy lockable console and a second horn to get rid of the ridiculous beep.
6. Infinity and Polk speakers, Rockford Fosgate amp and 10" sub in custom box.

Lots of little things done in the last few weeks.

1. Driveshafts, fan shroud, PTO winch parts, and a few other things blasted, POR-15ed, and installed.

2. Radiator, hoses and plastic (yuk) fan blade installed.

3. Steering box disassembled, case and column painted with POR-15. I swear I'll finish rebuilding it this weekend!

4. Took the tub out and started cleaning it up in preparation for rust removal. MIG welder should be here tomorrow. Once I get it up and running, it's time to start practicing on some scrap sheet metal!

That tub looks really clean. You are doing a great job building this.
 
Progress has been slow lately. I got the steering box cleaned up, painted, reassembled, and adjusted. I only had to take one shim out to get the play down to about 1 inch. Made new gaskets, but the seals were still fine.

Before I start cutting and welding on the tub, I thought I should practice on something a little less expensive. The old running boards are in pretty tough shape:

I cleaned them up with the angle grinder and cup brush, then started straightening them with pliers, followed by some hammer and dolly work.

I split off the support rails underneath and cut out a big section. Made a patch to fit and tried my first attempt at welding:

Not beautiful, but I think it will work! Still have some more welding and a lot of grinding to do.

I just viewed your build. For not knowing much as you say in the beginning you have been doing a great job ! Cheers !

I wish I was able to put the time into my 40 as you are. Great work!
 
Finally getting warm enough to work in the garage again! I've managed to cut out and patch all the rust in the rocker panels and the very little bit in the floor pans.



Currently in the process of filling in the EIGHTEEN extra holes drilled/cut in the firewall, ranging from 1/8" up to about 6".:bang:

The worst one is the giant cutout for a heater or something that managed to remove part of the firewall rib on the passenger side.
Anybody got a "spare rib" lying around that I could salvage?

Time to resume work on the rusty tub! I just ordered the rear sill, rear bed, wheel well skins and quarter panels from Real Steel Cruiser Parts. Hopefully, they'll get here soon and I can make some real progress.
Is there a best way to replace all this sheet metal? Should I do it in a particular order? Any tips/tricks to make this big job easier?
