Well finally got tired of all the dust infiltration in the back end every time I hit the back country. Was going to do this sunday so I am posting it but did it today. BIG hole right behind the mudflap on the pass side where you could not see it easily. Had to go dig out my 110v flux core mig machine since I have no 220 where I am right now, and got a chunk of 16ga for the hardware store, and made a couple of patch plates up, found 1/2 a can of hide-a-hack (3m undercoating) and that was that, total out of pocket cost on this deal 9 bucks for the plate of tin. Took me about 4 hours from wheel off to wheel on, and given I have not touched this welder in 4 years and have not struck an arc in 2 I dont think it turned out too bad. Hosed the inner fender down inside really well with Fluid film, while it was open. Sorry about the crappy cell phone pics.

cut out a lot more rust you can see about where the good metal starts in this shot getting back near the drain hole. Had to make a plate to put back there so I had something to weld the cap plate to on the end.

Ended up with this about 3 hours latter with a bunch of slag burns on my wrist getting between my glove and shirt (could not find my welding gloves). Not that bad for flux core and outta practice , had a big hole to fill on the right side. Yeah I knocked a BIG hole in it..... LOL Hosed it all down with Hide-a-hack put the mud flap back on and it should keep the dust and water out now lol

Did you solve the water ingress problem that caused the rust through?

I recently went through this goat rope myself, and in the end, discovered that the welting below the window had worked itself loose, which allowed water to get in there, which is what caused the rust through in the first place. My fix was to pry up the welting, coat it liberally with clear 3M adhesive/sealant and reinstall it. Now it's dry even after the hardest rains.
 
I remember reading your thread. I dont think that is the case here with me. This seems to have started in the ledge right behind where the mudflap bolts to.... Being that it lived in the NE part of the states for the last 17 by soccer moms and the angle needed to hose that ledge out at the car wash is fairly specific I am better winter time road grime got it. The other side is still in good shape as are most every where else that you would think to look at. I missed this spot when I bought it a year ago. All this said I am going to look into the rear window seals from soon when I pull all the side panels off chasing a wiring issue with my rear doors and the dome light.
 
I started un-f'ing the DS fender and welding trim holes. The black primer/paint is a place holder for body filler and Monstaliner... I just needed something to keep rust at bay until then.

The PO did a valiant but pretty crummy job cutting a fiber glassing the fenders. I'm grinding all the dried material off and welding the pie cut seems. After that, I'm using tiger hair to fill and smooth it out.

Stainless hinges and lever latches (locking or non-per customer request) laser cut aluminum panels with stainless button head fasteners and nylock nuts. Doors will have an inner lip around the perimeter to support the lid and pretty much anything else you want to put on top of it as well.

I will more than likely MIG weld all the inner lips instead of TIG. Not seen and MIG is much faster.

Here is a lid on a 100 series. I'm going to change the opening orientation so that the lid folds outward for more shelf/table area.

And did this. Swapped out my plugged washer nozzles for '07 4Runner nozzles. They have the same key hole design but have three spray holes. And remembered to order hood insulation clips for when I break them. Score!

Haven't used them yet. I'll report back tomorrow on that.

Well, mixed reviews so far. I think my pump is bad. Not getting good pressure out of the passenger side. I have a new pump and all new hoses to run. Will hopefully do that this weekend. Been working 14-15 hr days and haven't felt like messing with it when I get home.

The driver side one works pretty well. Sprays a lot of liquid which is nice. The third sprayer hits higher up the windshield which has always been an issue with 80 sprayers. I think they are going to work well.
 
Started the rework design on the 80 tailgate lids.

Dual doors will be the only option. (100 and 60 lids will be available as well)

Seriously, these look great! My tailgate on the 93 is hammered on the interior side so I look forward to cutting it out and bending it back to shape as good as I can to drop this in. The storage space will be nice too.

Are you working on a lift assist option for the tailgate too? So when it's loaded up with recovery gear and tools some of the weaker dudes can still lift their tailgate. :p

I need something light right now with the back muscle tear. Trying to keep as much going as I can with new product R&D, finishing the 60, maintaining Andrea's 80 and trying to clean and move. BUSY BUSY!

My first 80 lid weighed in at 18#s (aluminum and all fixtures and hardware) I had one on my 60 from Kevin and when I loaded it up... man it was a CHUNK OF LEAD.. I bet it weighed 150# HA!

I'm trying to get a list together of the people that are interested.

I will get the lids finished and dropped off at the laser cutter on my way to Spokane next week. So, I hope to have solid numbers back in a couple weeks and a good lead time as well.

It's not the weekend yet but I carpeted the plywood for my sleeping platform and got all the pieces mounted so it's usable now. Next big project will be the drawer but I want to do my fuel filter, tire balance and rotate and maybe rear brakes before I drive to SoCal next week.

 
How did crab flats turn out for you?
Crab Flats turned out to be a winner for a few days of peace and solitude. No one else in the entire campground. Having to cross the creek to get out there really does keep a lot of the weekend adventures at bay.

Take a look at the CottonLand Cruisers page in the clubhouses. There is a thread over there that has a write up and some pics. Also, be on the look out for an upcoming article in Toyota Trails. Not this next issue but the next. We had a blast! Well worth the effort to get there!
