Yea I may have to do something like that, but more likely to do a 6 stud swap. Was gonna weld on or make then weld on a tab like 4x4 labs offers, but maybe now whole new 6 stud knuckles... I dunno if they loosen up constantly still or break again something will happen. Till then gonna wait it out I think.

me either. I was just gonna re pack it and when I cleaned it off it tore my glove so I looked a little closer and saw that then looked at the race and noticed it was busted up too. I think because the whole upper steering arm was so loose like REALLY REALLY loose it created some shock load.
 
So you remember last week I swapped knuckles on the passenger side.

Well today I started back to work on it when I got home from work. Decided it best to bust out the welder fill in the threaded area then drillband tap it back out. Seemed like no big deal to me. Well several hours later and a couple of busted bits and several others damaged I felt a little defeated as the holes were still no where big enough and then to make things worse none of the taps would bite in enough to cut and make threads. The metal I added with the welder was to hard to cut!

So after I thought about my welding a little...
I decided to hell with it and came up with a plan.

I grabbed the old knuckle and an angle grinder with a cutting wheel.

I feel pretty confident in my welding so that's why I didn't mind doing what I plan to do.

I figure I can't mess it up much more than it is already. And I really think it will be fine too after I bevel the edges.

I saw the 42 in a picture you posted of pickle, made me miss it summer coming up and all.

what are you trying to drill it with? A drill press would punch thru pretty clean. If you don't have access to a drill press use step bits they drill at least 4 times better than any traditional metal bit. Since it looks like harbor freight is your favorite store buy the set of metal bits that are cone shaped. The stepped bits They sell will drill that no problem. They make one with longer steps that should reach but if not its no big deal to hit it from both sides. Honestly I had to go through half inch plate and I was using 20$ a piece bits that would barely do one hole before burning up, the step bits did 4 holes through that and a couple dozen random other holes and are still sharp.
I use them for any hole I put through metal.
 
Yep I like the step bits too. I usually will stop just short of the diameter of the hole I want with the step bit and then finish the hole with a normal one of the correct size hole I was drilling.

The only thing I was using from harbor was an angle grinder with a cut off wheel. Thee bits I was using were a $450 Snap-on set that were chippping and being deformed by the metal.

I don't know how a step drill could possibly cut better but I will keep that in mind if I come across this again. Those Snap-on bits I was using I can grab a 1/2" bit and cut straight through anything, the weld material was like hardened steel tho and was a loosing battle. Oh and I do have a drill press but that would not have helped here, trust me.

I gave up trying to drill it cause even tho I was able to get a couple of bits through it the whole point was to tap it back out for threads... and none of the taps I had would even grab a little bit. I was using good taps to. But they were like a ball bearing inside a race. Didn't even really scratch the area. It is just really really really hard which again is why even my expensive bits didn't want to do anything.

Ok well I may be needing a new knuckle... one of the ears I welded on broke off but the other held... I will grind it back down and try again and pray for the best...

I will let you know Joel, thank you. I just went back and repaired the tab that busted off doing things more the right way. Then went and cut me a brace I had from some scrap metal and tied the two ears together and fully welded both sides running my 220 welder a little hotter as well. Gonna slap it back together and see what happens real quick.

I really think it will hold this time tho. I think one of the tabs wasn't true last time and caused some weird side loading.
