Today I mostly sorted out the fuel lines in their entirety.
I welded brackets onto the frame crossmember(s), and then welded captive nuts onto those brackets. I *HATE* having to use two wrenches for one bolt. Not when I have a welder, and the ability to captivate the nuts.
Also, those are the original clamps that held the gas lines, I just removed them from those hard lines, and moved them over to these.
Just a shot showing the fuel lines crossing over each other. One set of lines goes to the stock tank, the other set goes to the aux tank.

Then I ran the fuel line for the webasto. I am plumbing the webasto to run off of the main fuel tank, from a dedicated standpipe (that comes with the webasto). This should prevent the webasto from running the fuel below about 1/4 tank. I used the tank pickup that came from webasto, but it turns out that it's too tall in the top of the fuel tank for the fuel tank to seat under the body, so I'm going to weld on a bung that isn't as tall tomorrow.
Once I was happy with all of this, I took it all apart and cleaned up the tank and it's bits--and they are currently drying with fresh paint. Tomorrow I will also put it all back together, and that and welding on the bung for the webasto fuel pickup should be a day--since I have to head back to work about 2PM tomorrow.
I doubt I will get to work on it again in December, but c'est la vie, no?

I ordered more (thicker) viton fuel lines from McMaster-Carr. MUCH happier with these. They feel like solid, warm rubber lines.
The part number for the 3/8" (10mm) stuff is 5119K52
High-Temperature Viton Fluoroelastomer Tubing Soft, 3/8" ID, 5/8" OD, 1/8" Wall, Black, 5 ft. Length
The smaller line (for the return) is 5119K49.
None of it is cheap, but I'm pleased with it.

Odds and ends today....
Fabricated a 1/4" NPT bung for the Webasto standpipe and welded it to the tank...
Touched up the paint and installed the standpipe.
It took more time for me to fill the tank with water than it did to weld it in and grind it smooth.
Then I installed the tank to the body. You can see the Webasto fuel line sticking out here. Plenty of clearance now!

Then I installed the newly painted aux tank.
Shortened and cleaned up the fuel lines by putting a 90 degree fitting on the return to the tank.
In the pic it looks like the supply line is trying to kink, but it's actually got a really nice curve to it.
I needed to get the front valance off of the sawhorse, so where better to put it?

Finally I got around to fabricating the mount for the front mount intercooler (FMIC).
Fabricated two brackets to hold the FMIC.... The bottom one has a spacer to the stock threaded hole in the core support.
But that's not good enough for me. I know that if you remove the post between the hood latch and the bottom of the core support that the hood often doesn't latch right, so let's avoid that, shall we?
And then I cut holes for in intercooler piping...
Here you can see the space between the condenser and the FMIC.
That's it for now. I'm at the airport now heading to work. Which is lame, because I had a good cruiser groove going.

Dan, not sure if you mentioned this but it looks like you are running air to air. Did you decide on the turbo yet for this? I know you were thinking about the disco potato.

I think so. A friend put a similar FMIC in his HJ-61, and it fit--barely. I suspect I might need to trim a little from the back of the grill, but not much, if any. That's one of the reasons I used the top half of the stock post--the grill clips to that post in two spots, and this FMIC is staying *behind* that post mostly.
I will post more when I mount the grill, to see if I need to do any trimming.

Well, I found just a little bit of the yellow bling that I was looking for.... (This won't go on for quite a while though)
I also bought a 2nd battery system for the truck. I used the same system on Dad's 61 and couldn't be happier with how it works. It's pretty much something that we don't even think about at this point, it's so seamless. EDIT--I buy these from Slee. I think Slee adds the military terminals to the setup--a great addition BTW.
I also bought a relay booster module. Basically, it allows me to link the batteries for starting no matter which one is low.
Then I integrated their wiring into the truck's harness, while its still open.
I used my label maker that prints heat shrink tube for some labels (and heat shrink).
And voila! That (small) wiring task is completed.
It will all clean up very nicely once I tape the harness back up.
I *might* get another bit in the mail tomorrow so that I can prepare wiring for it, but not sure just yet.

That's a great way to do the harness! Looks a lot more organized than messing with it on the ground...

Much easier and more organized. The 4x8 sheet of pegboard is cheap, and you'll notice the zip ties are pretty loose. Next time I won't even use zip ties--I'll use bailing wire. Either way, you route ALL of the wires, and then when it's ALL done, you tape it back up. Really makes routing wires nearly a snap!
