Howdy y’all. I’m coming over here to the sty from the 60 forum to show you the window gears I’ve been working on - and for credentials, I have owned a pig before, though she was a bit of a basket case that I didn’t do much with. I make a few niche parts for 60s (and one or two for 40s) and when I heard there were some problems getting the 3D printed gears, I thought I’d take a crack at it. The goal is to have gears in stock on a shelf. You place an order, I ship it, your window works.

Here’s where I’m at:

Several of the parts I already make are cast resins from molds that I make. The longevity of the material has proven itself in other applications. I also have had a handful of less-than-great experiences with 3D printed stuff breaking on me. I really think urethane resin is a tough material, and there’s enough resin choices out there that you can find one for just about any application. Some are heat resistant, others fluid/oil/solvent resistant, some soft, some tough and hard-wearing, etc, and most of them combine several traits.

What you’re looking at above is a green gear that was 3D printed. I spent some time cleaning it up, then molded it (the clear white thing towards the top). Then I cast some resin in the mold to make the blue gear. So far I’ve cast a couple using two different materials. Those are getting sent to a few volunteers who are gonna abuse them. Once I have some data back I’ll make a final material choice, make a few more molds (so I can do small batch production runs), and then I can start popping these things out.

At the end of the day, the file is out there and folks can still 3D print their own gear. Different strokes for different folks! I’ve heard from quite a few people who’ve said “I just want to buy the dang thing”, and combined with my thoughts on urethane resin … here I am.

I’d love to hear some feedback on this.

This is the way
It’s as close to injection molding as I can get doing it at home. IM would cost tens of thousands of dollars to get set up and do a run, and then your target audience is a small niche of pig owners. Resin casting at home gets similar results on a more manageable scale, with a far more manageable cost. There’s even resins that are similar to thermoplastics - just don’t tell my wife that I put some of these things in the oven!

Question for the sty:

I’ve heard there were at least two variants of this gear from 68 to 79. Can anybody fill me in on that?

Awesome, it’s good to have confirmation on that. I’d love to get more info: date ranges for each, a photo, etc. Ultimately I’d like to get my hands on the other one so I can clone that too. Even an original gear with minimal wear (haha, I realize how funny that is) would be a good candidate for molding. If that isn’t possible, then a 3D file would work too. The last possibility is getting a worn out original gear, modeling it in CAD, and 3D printing that.
 
The first testers have been shipped and I’m hoping to drop another off locally today, too. Meanwhile I did some research on material choice and talked to a materials expert with my supplier. We compared notes, talked about the requirements of the piece and decided on a product. The other ones I made testers from will likely work well, but this product will probably work better and maybe be longer-wearing. It requires a longer heat cure and shelf time for the polymers to cross link, which means my production time now includes the gears sitting on a shelf for a few days but that’s ok.

I ran a couple off with the new stuff:

I can pigment any of these materials in any color. The new stuff is naturally an optic white, I did one like that and one with some blue.

Does the sty have a a favorite or preferred color? It seems like I see more two-tone Nebula or Judson Green/white and Pollux Orange/white pigs than anything. Occasionally I see a blue/white and rarely a solid color. I might stick with white if nobody cares - it would be easier to see failure & wear than a dark color.

Poop brown it is!!! We’ll call it Buffalo Brown, though I don’t think pigs ever came in that color. Just Pollux orange that fades to Indian food diarrhea color.
 
Dropped a tester made of the latest material off this morning. I think this will be the right stuff, so hopefully the results come back soon.

That gives me a good laugh. I used to work in the trades, and some people - not me - would say the same thing about their own crappy work: "Can't see it from my house!"
