To get the broken bolt out keep using a slightly bigger drill until you can turn the remains out.

So at one point the remains will start to turn and if it does not happen use a larger drill. If you hit the side it is no drama, it will wire itself when you bolt a new one in. Most important is to start drilling with the smallest drill exactly in the middle.
What you remove can not be replaced but if it does not cooperate use force and agression.

If you hit it sideways with a drill you break the circle that keeps it strong and it will definetly go, you are almost there

After discussing the issue quite a bit with those guys, in addition to some good advice from Andre, I've begun pulling the motor apart. Plan is to run a 3800 rpm spring, stage 2 pin, HX30w and 60# valve springs. I considered porting the head, but I don't think that the labor is worth the reward for me.

Depends on how difficult it is to put together the rest of the driveline. It's proving very difficult to find a NV4500 setup close to home!

Those cylinder walls look great. It's interesting to see the spray pattern on the pistons too. Also interested to see how the HX30 is going to do. Should be quick spooling which is nice for a driver.

I was thinking the same thing about the spray pattern. Cylinder 1 injector looked the worst. I was very happy with the condition of the cylinder walls as well.

HX30w gets here today I've read that this turbo should be able to put out ~30psi max boost and spool quick. I'm very excited to see that.

Injectors were a piece of cake to pull. BobS (on 4btswaps ) put up a quick DIY on how to build a injector removal tool, so I ran out to Lowes, spent $15 on some all-thread, nuts, washers and a 4" section of 1" steel pipe, then used a metric lugnut I had laying in my random bolts box. Thread the lugnut onto the injector, all-thread into the lugnut and then hold the all-thread steady while tightening down the top nut. Pulls the injector right out! Could not have been easier.

How many miles did you say that engine has on it? There is still original cross hatching on the cylinder walls! That engine wasn't even broken in yet!

Did you get your overhaul kit yet? I've got a couple of companies with good prices for those. Are you going with the same pistons? Injectors? I changed mine to what was in the dodge cummins 6bt ('94 through '98) for a little more go.

You are at a fun stage, the tear down and build back up.

I am going to flip it over and check out the main and rod bearings, but I don't intend to pull it apart farther than it already is. The tag says it was rebuilt in 2006, but other than that, I don't know how many miles it has on it. Less than 100k is what I was told, but the stepvan odometer only went to 5 digits, so who knows.

I used Endurance for my overhaul kit. Preston seemed to have a good grasp of the fact that I wasn't going by the serial number and got me the right pistons. You might also check out South Central Diesel, ask for Mike. Both are in Nebraska. Tennessee Diesel can rebuild your injectors. The guy is on 4btswaps.com and he is wicked smart. Call him when you can give him your full concentration because he is going to throw some knowledge at you. Seriously, have a pen and paper handy in case he gets started.

As to the not going much further: The engine is out, it's not going to get any easier than this! Make sure you check the piston oilers to be sure they are all good. If not, you have to remove the crank to replace them.

If you don't go any further, the manual has a great way to replace the main bearings with the crank shaft in. If you don't have a copy of the manual, I know someone that can e-mail you a copy. PM me for that. I have one in a 3-ring binder. It was invaluable. The copy on 4btswaps is gone now, or it was the last time I checked.

Johnny you can take it in and out.. Should be a tension ring holding it in place.. It'll make a difference in sound for sure but, not on power..
