Well since no one here had the cajona’s to tell a guy that really wants to be done with the metal work to tears it all apart..... I took a couple days with the family to go camping and in my relaxed state... decided that it’s worth the extra time to do it right.. got home today and cut both sides all apart and sandblasted. I was actually surprised at how much metal without rust was inside these rockers...

I have replaced rockers before, and hated that entire process.... so I think that was in the back of my mind to walk away from this step... but the part of me that just wants to do it right, take the path less taken finally won out. Yes, maybe another 8-10 hours now, but if I waited and let it become a problem after the rig is painted, that would be days of work.

I know, it is always “if I don’t do this now it will.....”. It all depends on what it is used for.

I just put a call into master series to see if they have concerns about using that product in the inside rocker area, then have it exposed to the welding to close the bottom up. Reading about the product, seems like a perfect product for the area.
 
Fix the small little pinholes on the rockers taped everything off and put the first coat of master series on. Since I was doing it I went ahead and sprayed inside of all the tubes.

Yeah, way more work than I expected... got a little sunburn on my face as I kept tacking these holes without welding helmet on.... got the transition done for foot box out.

Nice work, being 6'4" my self I can appreciate the extra leg room.
Are you using a Mig or Tig welder on the the sheet metal. Cheers

It has been a lot of work, but I think it will be worth it.... Looking forward to driving this comfortably.

Mig. Bird poop method. I find that Tig gets everything too hot and distorts the steel.

Got the 2 inch OD exhaust pipe bent for the defrost vent tube.

Got the replacement rocker bottoms made

And took a look at the windshield area again and it really isn’t as bad as I thought it was, so I started welding all the holes (4) and Deep rusty areas that had shallow metal

Flipped it and got it back on the frame. Hopefully tomorrow I can get the Tranny tunnel shaped up. It was great to be able to cut out all the X bracing!!!

Also I do like where the firewall bracing is. I’ll probably put some sort of mount on the passenger side to be able to retain the engine harness

The triangular reinforcements are mounted inside the rocker. I believe they are used to strengthen the rocker where the steps are mounted. You can see how to make them on my Rebuilding a 40 in a one car garage thread, page 17.

gotcha, I do remember those now. Actually I filled all those holes in because I don’t plan on putting the runningboards back on. I’m going to make a pair of sliders mounted to the frame that look like runningboards but not be attached to the body at all.
 
Bunch done on tranny tunnel. Grafting the green hundred series to the original 40 tunnel

have some old holes to fill. Plan to weld in the section from this up to the firewall and have it bolt down to it I really don’t see any reason to make the whole thing removable..
