Need to keep those joints to around .020"-.030" at most , never more than your wire thickness on the mig or filler rod . Too much of a risk of expansion .
rkmtn where did you get the clamps for holding the metal in place to weld it??
Rocky, the copper part of your gadget; is that just a piece of copper water pipe that you have flattened and if so is that adequate for the job or was that for illustration purposes only.
Well now, with a name like rkymtnflyfisher, how does one abbreviate a bit? You can take the flyfisher out of the rkymtn, but I doubt you could take the rockymountain out of this particular flyfisher...
substantial chunk of copper to conduct the heat away

Time to switch to whisky , been drinking beer all night.
Any tips for getting the gap tighter? The last area I needed to fine tune I traced with a sharpie and used the grinder to shave it down.
I quit trying to use markers when tracing out parts , switch to a very finely ground scribe - you could make those joints a near force fit , which is too tight . They do have to have a bit of a gap for expansion when welding , so don't get crazy .
