How badly do you think it'll affect cooling?

Finally made some progress on the rust repair at the corner behind the back left door. I was left with some welds to grind down in a spot I couldn't get the grinder into (last photo). How are you supposed to get rid of them? I'd go through tons of dremel stones to get those flush. I went to the tools store and wasted some money on some rotary files that didn't last. I got some HSS small saw blades to go into the drill and those managed to get it off but wouldn't last much longer than that.

This sure takes a long time.

@MarkBC - if you need to grind down welds I would suggest getting a rotary carbide burr set with 1/4" shafts. You can get them off Amazon or ebay at a reasonable price. I use the burrs an air die grinder, but you could also use the burr with a standard drill. You can grind 90% of the weld off with the burrs, then do finishing work with other tools (2" roloc sanding discs). Be forewarned, the carbide burrs can take material REALLY fast. Make sure you don't dig into the existing metal with the burr (I speak from experience on this one).

Those look a lot like the rotary files I got that lasted about 1 minute but I guess the different material means they will last.

Time for new headlights. Was going to run CityRacer LED but need the heat to melt snow so went with the Marlin Crawler housings with H4 Xenon bulbs as they were on sale with a lifetime warranty

Bulb replacement was pretty quick aside from two seized bolts holding the bulb bracket into the housing. Used a fine tool to cut the bolt head so a fat flathead screwdriver would loosen the bolt.

I also bought new marker lights and got them installed.

Wired the NV4500 reverse switch pigtail to the 60 reverse harness and got my reverse lights back.

Buttoning up all the little nitty gritty stuff. Having a family and busy job makes it very tough to get this done, slowly pressing on.

Local part out popped up on FB and got this seat for $30 to replace the trashed one that was in it. It's a passengers side seat and I was going to swap the cushion and cover over but decided to just swap the rails and bolt it in as is, just had to remove the cup holder on the side of the center console. Also got the drivers door lower chrome trim and welting I've been needing for $20.

@MarkBC

Yes, those are the ones. The 1/8" shank rotary burrs used with a dremel last about 1 minute. My experience with the 1/4" has been much better. The burr on the far left of your picture is the one I use the most. I think mine are starting to dull, but I have ground down a ton of welds.

What size bike is that? I'd like to do something like that with mine on the back but not sure if the 60 can handle the weight of my 06 Honda XR650L
