I ended up running the main hitch tube back from the front of the trailer to the rear with a 4 ft section as to have a hitch receiver in the rear. Excuse my poor, beginner TIG welds haha. They get better, I promise.

This will hopefully help push the trailer around trees if needed. On the downside I need to mount a marker light here. I might make some guards for the little marker lights.

I tried to TIG weld this very acute angle. Wasn’t possible. I even switch from my gas lens to the standard gas nossle as it is skinnier, still not happening. I had to use the MIG welding and run about a 1” stick out. I upped the voltage and use a bar of a aluminum below the weld to help aid in gas coverage. It came out pretty well.

Started the frame for the fender. These are built out of 1” square 16 gauge hot rolled. I added a piece of 1” angle steel in the center as a support and brace for the top of the fender so that I could use it as a step to access the roof of the trailer.

For building the fenders, the maths got a little harder. I needed to break out some pen and paper to figure out the right cutting angle. I wanted the upright to be at 60* (45* would have to make the fenders a lot wider to clear a 35).
I tried to recreate what I drew with some sketches on the phone. However, if you do make a mistake, using a metal angle finder and the grinder can make things work, as well as a little filler weld haha.

I bought a 4x8 sheet of 16gauge steel (~$50) for making the fender skin. I used some cardboard to get the sizing right. Traced on the sheet, and then used a jigsaw with a metal cutting blade.

A sheet metal brake would have been perfect here. I thought about building one, but I don’t have a large need for it outside of making these fenders.
I tried bending the fender skin like this, but didn’t realize I needed a heavy flat stock behind the sheet as well.

I switched to using the frame as basically an anvil and then pushed and used a hammer to get the bend I needed.

For the second bend, I placed a 3/8 flat stock under the angle iron and clamped it down, then bent and used a hammer to get it shape. Once in position, I used the angle grinder to remove the overhang on the side and end.

I then tacked the fender in place. I tried TIG welding the fender to the 2x2”, but i just don’t have the skill. I couldn’t get a steady position and kept melting too much of the skin. Plus, it would have taken a 4-6 Times as long to TIG the the whole skin vs MIG.
The welds along the outer edge I ground down to have a smooth surface finish.

The small triangular opening i was thinking of covering with the expanded mesh, but this left over triangle ended up being a perfect fit. I’m taking that as a sign to use that plate haha

For the inner side of the fender I had though of using the wall of the cabin. But then figured that wouldn’t work very well so built an inner wall. I built the fender 1cm away from the outer edge of the main frame to leave room to attach the wall and trim around the lower edge of the cabin.

The inner skin needed to attach to the frame so that it wouldn’t be floppy, so that meant I had to put a bend in it, this would also give it a little strength.

If you haven’t yet noticed, these fenders ended up being a LOT more work than I had originally intended haha.

For the second fender, I decided to order these strong hand magnets. They made setting the angle for the fender frames a million times easier. Highly recommend for metal fab.

Wicked setup mate - I have just got myself a River Rock Green LC100 as well (here in New Zealand!).

Found the truck in Austell, GA. Had a local FJ Cruiser pal go give it a look over and test drive for me. Booked my ticket and flew on up the day after my birthday, August 5th, 2011. Everything looked great, drove it home and it ran like a champ.

A lot of folks have asked why i switched from the 80, so here it goes.
I was looking to get new tires, 35" MTRs to be exact. If i was going to go to that size, i'd need to regear to 4.88s, if i was going to regear and have to pull the axles, i need to repack and replace the bearings, WHILE i am doing that, i might as well replaced the rotors and bads, and the rear calipers look like they could use some replacing sometime in the near future, so might as well get to that too. All of this in total, would still have left me with a truck that i wouldn't feel comfortable towing more than ~3K lbs or so with IMO from having towed light loads with it. So, later on, when i finally have enough money saved to get a boat that weighed closed to 5Klbs, i'd have to get a second vehicle just to tow it with.
This towing issue coupled with the price of new 35s, regearing, repacking bearings, new brakes, was going to be a lot of money as well.


On the drive home from Georgia:

Day1:
295/75/r16 BFG All Terrains installed.
Remove running boards.
Remove sun roof wind visor.
Pressure wash and scrub floor mats, vacuum.
Grease the 6 zerks on the drive train.
Un-plug blown subwoofer (need to get speaker to replace, as it sounded great before it blew :) )
Get new Rain-X rear wiper, fix "saggy wiper syndrome"
