Got the front lower mounts made.

To get the mount a little further forward they wrap around the front. I will cap them with some quarter plate.

Keep going. the OE 80 axle and my dana 60 front use an 8" stroke. Both kept up with the 80 pump with a 1.5" bore. You may want to consider a 1.75" bore if you're using a shorter stroke
 
You asked about welding johnny joints... What about welding a collar and pressing in the joint as if it were just another bushing?

I did heavy tacks around the part, then I welded about 1 inch at a time, letting plenty of cooling down between times. I definately deformed some, but I was able to freeze the inserts, and get them to go in with some limited force. (hammer and socket).

Great point. Had not thought about the shorter stroke needing a bigger piston. Will try to source something like that.
 


other than all those having the wrong stroke length you would need all the mounts and caster angle point of rotation in the same plane. based on the portal design that may need a very low axle mounting point. possibly lower than the lower mounts.

Now you are just confusing me. I need 5" stroke, and all of those are that I thought... Am I reading it wrong?

This picture is from a volvo portal axle that someone added the hydro assist. I was planing on doing similar.

Oops sorry I missed the 5” you had the 6” references. In one of the posts. If your having trouble finding the right 6” a spacer can be added to limit the 6” stroke down I might have some that will fit that where in some coil overs I bought a few years ago.
 
Tore apart an old unlocked front axle to get the spring and pan hard mount.

Did a lot of measuring and angles last night, to get 4° of positive caster. @cjmoon was nice enough to answer my myriad of text. Stock Volvo has 3° of positive caster. My transfer case output shaft is 4°. So we’re going to match those up to be 4 degrees each. Had to make up a wooden jig to determine if there was any castor in the axle itself, and found there was none.
 
Only problem I ran into was where the front spring mounts will go, there needs to be access from the rear to the bolts that hold the portal drive on. Current plan is to put some quarter wall pipe through my mounts, such that the bolts go through all the way through it. Looks like I only need to do two bolts on each side

Would ther be enough room to use stud and nuts around the bracket. Worst case you have to get the studs stared before the portal isn’t fully seated? Just a thought. It makes more since seeing the picture.
 
base on where your mounts ended up your anti-Squat(anti Dive for this front application) is 99 moving the upper frame mount up another 1" like we discussed and you have room for with a little angle in that bracket brings it down to about 73% move it as high as you can, another 1/8 above that is 70%. it's looking really good.
