Transfer case plug thread issue - what options? (1 Viewer)

could you go bigger? 1/2" pipe?? or similar

locktite was making a product to make threads in a hole a couple years ago, not sure if it is still around, it had to do with an epoxy and a release agent on you bolt/plug

FYI- searched this down- in case anyone else goes down this rabbit hole.

3/4 - 16 uses a .6875 drill bit - 11/16

m18x1.5 uses a .6496 drill bit (16.5mm)

I am assuming the .04 inch is not enough to get a good set of threads for this.

So, to upsize, I think my only option is the m20x1.5 used on Subaru drainplugs. Amazon even has the 18.5mm drill bit needed and tap. $55 for drill bit, tap, and new plug.

Again, time sert seems best, but out of my price range.

Only issue I see is that it is hard to tell if there is enough flat surface for the new plug to seal on.

I see, now, that you're up against the tool cost. I hadn't considered that. Upsizing seems reasonable.

I would tap it for a 3/4" brass pipe plug and forego the glue if you lose the glued in plug and dump the oil it's very likely that the transfer case will cook all the bearings before you know what happened

Or replace the tcase. I have a three speed case from a 71 you can have for cheap.

Good thought. Another rabbit hole.


1/2 NPT (1/2x14) uses a .703" drill bit for pilot hole.
3/4 NPT (3/4x14) uses a .906" drill bit for pilot hole.

20m x 1.5 (listed above) uses a 18.5mm or .7283" hole.


I think the 3/4 plug is too big.

So either the 1/2 NPT or the 20m seem like good options. I think I would error to the 20m side as the make magnetic drain plugs for these and have plugs with the flange with gasket surface and correct aluminum gaskets available.

The extensions on those plugs will hit the lo-speed gear. It's a tight fit in there!

another option. I used a 2mm larger drain plug. I believe it was from the Mitsubishi Montero. It's been in place 7 years and a couple oil changes.
There are lots of applications you'll need the appropriate tap. Here's an example of a GM part

Trying to find a used time sert tool set used to purchase. Look like they sell for about $100 usually. If I do, I will loan it out to MUD members (with a deposit of course).

I know there is a guy that you can send your case to and he will do the insert for $40, but that requires pulling it out, shipping it and that does not sound like fun to me.

ok, this rabbit hole led me to this kit.

Likely harbor freight quality taps, but on aluminum, may be fine.

AND why the heck are there all these kits to replace 19mm drain plugs with 20mm? A quick search on ebay of 19mm drain plug leads you to about 2 plugs (most are 19mm head sockets).

So, they have kits to work on the darn smurf mobile, but nothing for the 40 million Toyotas out there?

Anyone that gets into this same situation -- I am your huckleberry now. Just bought a time sert kit to fix this.

Here is the deal. You send me a check or paypal for $240. ($200 deposit, $30 rental fee, $10 shipping). I will ship it to you, and when I get it back - in good condition of course, I will send you a refund of the $200.
