All finished up! Gave the Ospho 48hrs, then rubber coated and painted. Hopefully that should keep it at bay for a few years.

Now to start on the spot of rust. Debating on whether I can just sand/wire brush and rubber coat, or if I'm going to have to use the Ospho again! Thoughts on whether the full treatment is necessary??

Unless you neutralize the rust cleaning it up and painting is just going to slow it down a little bit, it'll come back.

Ospho it is! I cut away the carpet and it has spread only about an inch from the hole, so should be easy in comparison....:worms:

Long overdue, but here are some finished pics from under the seat. Did not try to make it look pretty but hopefully this rust will not spread anytime soon

Second update. This leak has returned! Seems I have slowed the leak but positive the silicone beads around the sunroof are not working and it continues to come down the clogged drain line. Spilling into the same old places.

Thoughts on a true way to seal this sunroof until I have the time to tear this headliner and pillar apart??

At this point I am considering putting some silicone in the drain hole to seal it and sacrificing the paint around the sunroof to the almighty duck tape. :bang:
 
Maybe pull the front door kick panels, access the drain tubes and extend them down through the rocker panels so they dump to the outside?

Sealing the sunroof is asking for trouble. It was never meant to be sealed. It needs to drain.

True! But I know the problem is a broken drain line half way down the pillar (the pillar my left leg sits under, tried of wet jeans) thus it is not worth it to me at this point to tear apart the entire headliner and pillar to truly fix it. Just needs a fix that will make it to the point I cam do some interior restoration. Your not going to like it but ruin the paint and seal it 2.0 has begun! In true redneck style, Im going clear flex seal over top of the 2 lines of silicone already in place. Then using a tape (yeah that's right tape) that should be able to hold up well to the elements and UV to complete the final layer. Decided on the tape after the edge came with the tape on the glass side (see pics)

True!! But after silicone, flexseal, and some specialized tape I believe I have done it!

While you are at it, spray some soapy water on the outside of the windshield around the gasket, then blow compressed air against the edge of the glass from inside and watch for bubbles. I had a 6" area around the upper driver's side that wasnt sealed that water would come through, run down the edge, and spill into the same area you had the rust. Because it was high on the windshield, it would only be an issue if I drove in the rain and made it impossible to find until I used the soap/compressed air. Some polyurethane sealant inside the seal solved the problem. HOW TO: Fix your leaky windshield
 
@TheWhitefox why didn't you use silver tape around the sunroof. All the cool kids do that.

I am worried the windshield is leaking as well! Few weeks I'll have time to discover more problems! :bang:. I'll let you know how it goes.

I do have some bright silver reflective aviation tape. It would definitely up the cool factor!
