Have others that did this job found that the torque varies depending upon where in the range of motion it is? It seems tighter in the middle of the range and looser at the ends. If I set the ends to ~5 in lbs, the center is 10+ in lbs. If I set the center to ~5 in lbs, there is virtually no drag on the ends. I am reasonably confident that I did the reseal by the book, not misplacing any bearings. Any advice?

This was a used box of unknown condition that I rebuilt.

My original stock box that I just removed seems to have more resistance to turning and is even across the range. I may just need to rebuild this one instead. Not ideal as I have a trip on Friday.
I have felt the same in rebuilt boxes.

Its fairly to adjust if you feel sloppy after installing.

Thanks, that makes me feel better. I'll toss this one in tomorrow morning and do some test runs. I can mess with adjustments easy enough, and worst case I can rebuild the other box tomorrow afternoon. Having done it once, I think the second time will go a ton faster. With everything else refreshed, tossing the new box in is just a handful of bolts.

I did the adjustments dead center, reinstalled and everything seems good.

The preload slipped in a short 20 mile test drive despite being set to fsm torque spec. Definitely worth marking with paint pen to be able to monitor it.

Adjustment is much easier on the bench than in position due to the battery box. The nut is accessible from the wheel well with a spanner if you remove the mud/splash guard. I couldn't find a screwdriver that worked from that position so went in from the top where the battery box impedes access. Would definitely be easier with an extra set of hands.

On the sector shaft, the bolt with the slot to adjust steering play should be free to turn. when everything is disassembled, on the bench. Did you happen to replace the bolt and nut on the sector shaft?
 
The bolt moved freely. No I did not replace.
