Well since the expansion valve bolts too it you might as well change it while you are in there.
 
I'm about to do the same a/c overhaul you are.
Mine hasn't worked for couple years or so.
So I may have some questions for you.
And as far as the head light gears... as long as you feel bad, that's what's important! Haha

I will try to post up some pics and any helpful things that I find along the way. I am still gathering parts here and have this scheduled for the second weekend in August in my mind.

Pulling the evaporator isn't that hard but is necessary for an ac overhaul. You'll be able to get all of the debris out and the musty smell will go away .

Yes....!

You'd be crazy not to replace the evaporator when you've gone as far with the other components. Not to mention the old one has to come out before you can replace the TXV anyway. The evaporator on an 80 series is the #1 source for a 'hidden' leak.

Trust me....you don't want to do A/C work twice (or more).

I don't know about a 94 model but you don't have to remove any of the dash to get the evaporator out of 97 model.

The 94' is the same, it all comes out from under the glovebox. There's a solid writeup here:
