I set about replacing the TRE's but hit a snag, the replacement parts seem to have about 5mm of extra thread. I can't get them to thread in far enough to obtain correct toe in.

I can't thread the old TRE's in any further than their original position either. I suspect after 30 years, the exposed internal thread has just rusted away and a set of new link rods should solve all my issues, but wanted to make sure.

Thread looks to be M23 1.5mm pitch, which is a size that left my machinist scratching his head. I can find a right thread tap for about 50 USD, but that still doesn't help me with the other end.

I'm halfway tempted to just grind down the last 5 threads on my replacement TRE's, but somehow this makes me feel... dirty.

Thoughts?

Buy a new set of links, and use anti-sieze on everything upon reassembly.

That's the idea, just wanted to make sure this wasn't a compatibility issue with thread depth. One of the links is NLA at Toyota Europe (strange since they are included with the OEM tie rod kit). Luckily Cruiserworld in the Netherlands can supply them.

I ran into this last year. I sliced off the last 5-6 threads with a slicing disk, cleaned up the threads with a file, applied anti-seize and was good to go.
 
If the price is reasonable, I will just be replacing the links, even if I slice off 5 threads, that still leaves a very narrow margin for future alignments.
 
Well, turns out the LHD link is NLA. RHD is, for 300+€ and I'd need to get a new set of TRE's. Seems like cutting will be the way to go.

For people in the same predicament, Man-A-Fre sell a set of heavy duty links for a reasonable price, but I can't wait another few weeks for parts to arrive.

Would it be safe to shorten all TRE's by 10mm? I need a minimum of 5 to obtain correct toe-in and it seems wise to leave some leeway for future alignments.

I ordered a full set of ends for my 60 this week. I'll let @beno chime in if they are magically discontinued, but I highly doubt it. (he's on the road right now, so it might take some time--but I'm 99% sure you can go order them from Toyota right away)

The original TREs had short threads, and then Toyota updated them with longer threads. Which makes them incompatible with the original links.

If you order the TRE's from Toyota today, they come with the links. So when I bought a full set of ends, I'll end up with 4 rods (two too many).

I ordered a full set of ends for my 60 this week. I'll let @beno chime in if they are magically discontinued, but I highly doubt it. (he's on the road right now, so it might take some time--but I'm 99% sure you can go order them from Toyota right away)

I suspect Toyota Europe discontinued the part number for just the tie rod link without TRE's. A full set from Toyota was 730€, I paid about 80€ for TRE's, no way I'm paying around 650€ extra for two steel rods with some internal threads.

Knowing what I know now, I would order a full set of heavy duty links + TRE's from Man-A-Fre for $399.
 
In Europe euro4x4 also has many parts but I don't see the tie rod tube.
I used 555 and had no problem fitting these but I think if you clean the old rods the old thread might be usable (don't even know if there is enough thread for 5 mm more?)

Good to see some suppliers still have stock. However I already had my set of TRE's and was fed up with the HJ taking up space and not being able to move, so I just cut them down with a fine blade on an angle grinder, worked perfectly, didn't even have to clean up the thread.
