More rust

The bib is kinda tough to deal with. I've got another damaged bib for a donor, but this part is somewhat structural and there are two pieces spot welded together. I'll dig into it one of these days. In the meantime, you can see that it continues to rust. :crybaby:

Looks alot like mine, same green, same holley carb, same p.o. moron s*** to deal with. But I didnt get the truck full of parts for it.
Looks great with the swampers and original caps on it.

Low-Cost Low Gears

After wheeling a bit my co-pilot and I found we wanted lower gears. The stock crawl ratio is about 28:1, so we had to speed a bit up steeps to keep the revs up. Then, coming down I had to use the brakes some. On steep downhill dunes that will toss you sideways. :eek:

So, my solution was to aquire an H41 from http://www.marksoffroad.net and mate it to a 3-speed transfer case. Member MustardFJ40 is upgrading to an Orion and he sold me his case for a great price and helped me with some tools and parts. It came complete with the gear and bearing to make it work with the four speed.

Much thanks to D'Animal for hauling my tranny around with him for over a week on it's long trek from Burbank to Morgan Hill via Vegas and Exeter.

It turns out that there's a '78 only (?) top-gear switch on the top cover. I wanted to retain that so I swapped that over to the H41 and muddled my way through connecting the case and the tranny. I didn't take a lot of pictures. Poser's thread is way better than anything I would have come up with. Speaking of Mr. P, you may recognize his transfer case saver on there.

My little helper and I cleaned up a bunch of junk in the garage and made a proper work area. I often just work out in the driveway, but rain was forcast and I didn't have time to wait it out.

I had to separate my old transfer case to reuse the speedo parts, a couple spacers from the input shaft and the covers.

I really wanted to use the stronger front output housing from the '78 case, but I stopped short of that. The 3 speed is all together, and tearing into it for a part that is only marginally stronger isn't on the top of my list right now. Maybe I'll keep it and do it later.

The old tranny and case were leaky as is my engine, so there was some pretty serious cleaning to do. Motivation was supplied by the local El Toro Brewery and their Centennial Ale. Yum. Foreground left in the first picture.

As of this writing the whole thing is about 4" from being installed, as you can see. It's precariously sitting on the tranny jack waiting for me to find some time to finish. I've got a minor 4 wheeling opportunity this weekend for which I'd really like to have it finished. If you've ever done one by yourself before, you know my pain. It's close. I waited too long to install the clips onto the throw out bearing and I may have to back it off a bit to make room.

Even though I try to keep my rig stock, I really like this mod. It's all Toyota and I'm going from 28:1 to 48:1 crawl ratio. I also cut and bent the transfer case shifter bracket so I could get 2wd neutral and 2wd low.

I've got less than $1200 into this, including lunch for D'Animal, the transfer case saver, various rentals, oil and other misc hw store trips. I sold the POs spare he-said-under-30k-miles '78 h42/case for $500, complete from shifters to e-brake to help pay for it. I suspect I can get another $150 for the tranny and transfer case parts I have left.

It's taking me about twice the time I expected. MustardFJ40 and I took a few hours to fab a puller to separate his old case from his h41. The garage cleaning was unplanned. My Impala ('96 SS :) ) died on a parts run and I had to be rescued. I broke one rental puller trying to get the pilot bearing out and had to fabricate a tool to add to the 2nd one I found to get that little bitch out of there. That was no fun. Finally, getting it all back together is like one of those little wire puzzles. They look easy enough, but you have to do everything just right to get it to go together.

Future Hard Half Doors

I mentioned selling my original ambulance doors to someone who was more capable than me to do the body work. That someone is member Otterav. Eric has a badass shop up in the mountains. We got to talking about my plans for half doors and he offered to help.

One is about ready for final fitting and body work. We're trying to plan a day to complete its twin. Maybe next week since I'm not done with my tranny and I need my Cruiser up there for test fitting.

The top of the doors is made out of a piece of mandrel-bent 3" muffler tubing. The door panels will look very original if I can pull off what I have planned.

Pewter Trim

This picture is full of reflections that make the paint job look bad. In person it's pretty good. I did the console, rear heater top, seat backs and the fuel filler covers. You can see in a previous picture the the PO painted the heater black and you can see overspray from that job on the fuel tank cover. :mad: I suppose it might come off with some laquer thinner.

The paint is from JT Outfitters. It's not a perfect match, but I'm pretty picky. Not so picky I'm going to repaint all these parts though. There's a thread on the subject here:

Rear Step & Receiver Hitch

I got one of these extra beefy Downy receivers delivered to me by Mark A. at Surf & Turf. I don't plan lots of towing, but I have a receiver-mounted bike rack. I may mount it behind the rear cross member if I can, to get it out of the way so I don't have to remove it when I'm not using it.

The PO saved the rear step for 28 years, it's perfect, and the kids like it. I have to pull it off this weekend for trailer duty, and it will probably stay off for now.

Running Boards

My running boards are in good shape. I wire brushed the bottoms and painted them with Rustoleum to keep the rust down. While taking off this one on the driver's side I broke off the big bolt. Then I broke off an easy-out in the hole. I'm not looking forward to trying to drill it out, so I'm just leaving it for now. :crybaby:

Ugly Window Tint

That PO had a style all his own. When I sold the ambulance doors I swapped one window because of a big scratch. I had to scrape off the tint. It was not fun. I'm not looking forward to doing six more windows, so it looks like this. This one is actually the worst one.

Roll Bar Pads

Mr. PO didn't save the original roll bar pads. I found a set here on mud and later found these '79+ junction pads. Not original for my '78, but functional, keeping the little ones heads out of the exposed bolt heads.

You can see a little rust repair on the top and the missing headliner. Plenty to do this year.

Extra Seat Belts

When I got the seat cover I also got a pair of retractable lap belts from a '76. They are experimentally installed on one side of the jump seats to see how they work with two kids on one side. They add a lot of extra crap. Two kids fit into one belt pretty well and it's not an issue very often. I'll probably go back to one belt per side, but I might keep the retractable ones.

So do you have the H41 installed yet?

This is the current state. I've got to clip on the throw out bearing, hit the hole and put back about fifty bolts. I might clean some too.

Trailer Lights

I won't repost the pictures of the LED trailer lights. Look down in the "Rust" section. They're very small and almost not noticable. I hate the thought of hacking into the factory harness.

The plug is hidden under the bumper. The cable wrapped around the tow bar in the background plugs into both the truck and the Cruiser. You can't see this at all without looking underneath.
