I'm going to start my PS conversion on my 40 and have almost all of the parts. I'm using a 60 gear box and sag pump. When I bought the 60 stuff I didn't get the upper steering shaft. So my question is, are the 60 steering shafts compatible with the mini truck shafts? If not, should I use a "D" column for the transition? Suggestions?

Yes, but. The 60 shaft will be a slip-shaft design. The mini is fixed length. The mini will bolt to the 60 box and a 60 steering column if the length is correct.
 
so how would you attach the mini shaft to the 40 shaft? using a U joint such as used on street rods? I'm not real trusting in the allen head bolts that hold them in place but maybe a little bead will do the trick?

If it makes a difference there are 2 different shafts that I have found with 6o style boxes. One is a solid shaft with splines at the box, the other uses a collapsable tube. FWIW I have the little allen bolts holding the u-joint in haven't been aproblem yet. :)
