My thoughts are the following.

The 3.73's and 33's give a decent cruise RPM and around town drive-ability, what it gives up is stop light takeoff... Figure to correct this with the H41.

The type of "Crawling" I anticipate would be fine with the H42/Orion...

If the H42/3.73's/33's are fine at stoplights I won't put the effort into the H41.

For what it's worth, I have that combo ( 3.70 diffs, 33" tires, H41, 4:1 Orion) and like it a lot. 1st gear is still pretty low for the street, but not obnoxious. I use it every time I come to a complete stop, unless I'm stopped pointing down-hill - then I start out in 2nd gear. There is a fair gap between 1st and 2nd, but I wind the 2F up to +/- 3,000 rpm every shift and it works well for me. On the highway I am pulling about 2500 rpm to go 65 mph, and can do 75 mph when I need to (on flat ground). A good all-round compromise of highway and trail gearing for me.
 
Are the Orions not coming with serial numbers anymore? Mine was purchased last month and has no serial numbers at all on it.
 
Yup. That happened a LONG time ago already. It’s more rare by far to have one with a serial number than not.
 
I have a HD #022. Complete case. Bought in 2007.
Here is my question for all Orion owners.
I can’t remove the top case plate. I’m I missing something??

Looks to me like whoever assembled your unit was a fan of form a gasket, looks like traces of it where the cover has been removed from the front nosecone. My guess is it's glued om tightly with form a gasket.
 
Has anyone had an issue with the Orion case being defective?

Defective how? I've seen a number of people with issues with the case popping out of gear. I don't have mine yet (still on my list of things to get) but in my years of wishing I've had one, that seems to be the most frequent complaint I've seen. I know earlier cases had a bigger issue with it. AA has made some changes to the design to try and mitigate it but I still seem to see if pop up from time to time. I'm not sure there's an official "cure" for that issue but I'm also by no means an expert.
 
I am getting a new shift fork with mine as I know there is/was an issue when installing it. I am also going to install the twin sticks when I have it out. I hope to have all the parts and installed for the Relic Run next month. Should be a good test.

Mine will not currently shift into low range; I haven't the space to tear it apart and take a look right now.

Is yours the case with the casting flaw?

I’ve built over 200 Orion tcases and have never see that problem, or heard of it.

Why the secrecy?! I assume you’ve been in contact with AA and I assume you have a way forward?!

Just post the pics and what happened, share the info and hopefully it’ll help others should this ( ultra rare ) issue come up again.
AA has sold well ( WELL ) over 700 Orion kits ( I’m sure I could find out a closer number ) and I’ve never heard of the same issue you’re having.

I try and not do my laundry in public and am still waiting on AA to make a decision. Was trying to not get pounded by all the fan boys who want to jump over me saying I ( or my installer) did something wrong ( as of this post I have 3 PM messages)
Nor do I want to be one of those internet crybabies who use the forum to complain about build quality or customer service in hopes of gaining sympathy.
I simply asked if anyone else was experiencing the issue.
I would rather it be resolved out of the public eye.
 
I have this problem as well. Added all the fixes AA provided, stepped washer, new shift shaft with deeper indents, still pops out on steep descents. I "solved" the problem by making a strap that uses a snap clip such as on backpacks to keep the shifter in place, either in low range or on the highway in hi range. Sometimes on long descents on the highway, it would pop out. Although, not so much after the stepped washer.
