Dropped by ACC today and they seem to think its worn splines in the -T-case. Didn't have time to have them put it in the rack today so that's in order for next week.
 
A little update on my clunk battle! I think I may have won the battle today but not the war. Spent most of the day with the great people at ACC in the ATL. I always feel like a parent taking their kid to the doc when I go.....fiancé thinks I'm crazy :meh:

Anyway, after a serious huddle on the situation we decided to replace the worn drive flanges with larger '95 flanges. Also figured out the knuckle rebuild the PO did was missing quite a bit of grease!! Like two full tubes on one side and a tube full on the other :mad:

After this I suggested we also check the timing. Well well what do you know, jacked up is an understatement! Timing was set on 0 instead of 7! To make matters worse the PO had it locked down where the only way to readjust was to take the distributor all the way off. Then the TPS was literally seated sideways! Took the guys a while to get everything back in order but they indeed did, setting the timing just under 10.

Moment of truth was when I left. Was my friendly clunk still with me? Yes and no. The dash rattling clunk on and off the gas on the highway was gone :D Even at lower speeds the clunk is now more of a slight subtle shift (play) which feels normal. The jarring clunk is indeed gone. The drivetrain "slop" is there and and very very subtle. It feels great :cheers:

I am planning on doing the 2WD conversion at some point which I assume will relieve any drivetrain play period. Till then I'm a happy camper. I've also gained more umph on the top end thanks to all of the adjustments.

ACC 3FE work.....funny story to boot, guy came in looking to buy a '91 original bumper. Well what do you know, I happen to have one! Sold it right off the truck then and there. Time for a new bumper!!!

Glad your clunk is gone. I'm curious though, do the early style birfs fit with the later drive flanges? My '96 had a c-clip on the end of the birf axle that prevented it from moving into the axle housing. Do the early trucks not have that?
 
The 91-92 birfs were actually shorter w shorter drive flanges. You can change to a later / longer flange on the early trucks if you switch to a bolt and fender washer from the c-clip but not the other way.
