I was pretty familiar with the process of aiming "e-code" headlights (from using Hella Vision Plus conversions in a number of my old sealed beam headlight cars).

Have you gone through an aiming procedure similar to this (on level ground)?

I did what I thought was a reasonable job, with a laser level for my marks. I used some instructions from a FSM at ~10' and then backing up to ~25' and re-tuning. Apparently not close enough!

Finding level ground with 25' to a wall is tricky for me, since there is some minor slope out of my driveway. I need to scout around for someplace to do this.

It sounds like I need to do a better job. If only the weather was a little warmer here!

The grill is easy to pull as well, just a couple clips on mine at least.

Also for anyone looking for those fender liner clips to hold the extra headlight tab down, I found a huge lot on ebay and have used them for all kinds of things. I think I got 75 for like under $5. When I was looking I found them in all kinds of mm measurements. Take a look there for a lifetime supply. The ones I got are the push/pop kind, they're definitely solid.

Yes, pull the grille, but it is very easy. 3 Philips screws and two clips.

Yes, you do have to pull the grill, but as stated above it is 3 screws and 2 clips (no big deal)

The biggest pain we had was removing the corner/side lamps that have 1 screw and a clip that holds them to the OEM headlight.

I agree with this. I had an accident after my initial install. Once those corner lamps are replaced by the one piece unit you'll be able to field strip the front end down in a couple minutes if you needed too.
 
Sounds like my problems may be helped by better aiming. I upgraded to the Silverstar ultras in the low beam.

I think that's probably the case, I'm quite happy with my Depo's, and I'm only using the bulbs that came with them. I'm interested to see your projector swap though...
 
My plugs don't fit at all. I got frustrated and stopped for tonight. I'll mess around with it tomorrow.

I was frustrated too, but I got them to fit after some dremeling. I realized after though that I did not need to dremel at all. The female edge of the Depo plug was getting hung up on the truck side. Give it another go.
