This thread is not for purists. I want to see how people went about repairing their rear sill. i am just beginning my repairs. I've had my 40 for about eight years and never had it on the road. The body is finally at the point where I need to get rid of it (which isn't really an option), or start fixing it. I have cut out what the PO did for a sill repair, and I am fabbing a new one from 2x2 square tube. All holes are sleeved in order to keep debris and moisture from getting into the tube. I am also incorporating 2x2 uprights for the door post. Any and all advice about what sounds good or works, and what doesn't work is appreciated. The first picture show what I have to start with. The second shows the sleeve before it got welded into the 2x2. The third picture shows the set up before it has been welded. The uprights still need to be cut to length and moved outboard.

Today I got to cut some pieces and start welding them together. I am trying to maintain the stock look for the recessed notch for the door trim. Once everything is fit and I'm happy with the overall look for the door opening, I will cut off the extra length and start making the horns that go on the end of the rear sill. I am planning on cutting these out of 1/8" steel and making an enclosed horn. I am trying to get away form the problems that the stock rear sill had of trapping dirt. Here are some pictures of what I got done today.

I know you're kind of doing it from scratch, but I used the CCOT kit and was extremely happy with the quality of the product. It fit perfect. Here are some pictures

Did you guys use anything between the sill and cover to prevent future rust issues? About to install my CCOT sill and planned to use weld through primer but wanted to know if there is something else I should do too.
