another thing to consider is shipping. The size of the ARB probably makes UPS a non-contender, especially if you send it powder coated. I'm guessing 95lbs ea. A 95 lb bumper on a pallet that weighs 35. That 130 lbs class 150. To dallas that's ~190.00. Two bumpers on a pallet go class 92.5 for the same price. Three bumpers, same pallet..25.00 more.. and a fourth, 20.00 more
So one bumper ships for 190.00 ea but four ship for 60.00 ea.

The way that Dave shipped mine was great. He wrapped it in bubble wrap then clear packing tape and stuck a UPS air bill on it. Came 3K miles without a scratch.

I've never seen an ARB up close in person. If the channel is one piece without tapers to the ends then I could base it on the channels I already build. However in the pics it appears to be a tapered channel. A one piece channel is far cheaper to build than the three piece style in all the 60 and 80 series bumpers. Cost of the base channel before capping the ends is about 35.00. That's material 22.00, cutting 9.00 and braking 4.00 based on 20 channels. The ARB is more labor intensive than the bull bars I build, twice as many bends , 10 fish mouth notches and nine miter cuts vs our 0 notches and 4 miters. 25 ft of 2" tube vs 5 ft assuming you want the bottom part of the ARB. Although the cost of the 1/2" uprights on our bull bar exceed the material cost of an extra 20ft of 2" tube (23.00 ea ) the 20 ft of tube requires an additional two hours or so of
bending labor to form it into a finished product where the 1/2 plate is ready to assemble. Based on size I'd estimate 15~20% more for powder charges.
Right now the retail on our bull bar is 475.00 I believe. If I add two hours time that adds 150.00 to a wholesale , that adds 250.00 to the retail price.
That's based on a bumper built around existing tooling. If the bumper is a close duplicate down to the formed channel and fairlead supports I would guess it would be another 100 or so. But.. I might be wrong about their channel. I can't tell from the pictures I have.

Dave, it sounds as though trying to replicate the ARB wouldn't be cost effective for you or potential buyers. Let's forget about copying the ARB and think of a simpler approach.

IIRC your current FJ40 Bull Bar is around 45" wide. What if you make the channel wide enough that it's the same width as the fenders? I think one of your bumpers (photo below) has a 59" wide option, so hopefully it wouldn't involve a new product design or additional tooling. Using the wider channel, then make the center "hoop" taller, and add tubing on either side at fender height, coming off the center hoop and terminating near the outboard ends of the bumper channel. Specifically I'm trying to describe taking your 4+ Deluxe Capped Bumper, and modifyng by adding additional tubing on each side. This one...

Shipping wouldn't be a big issue. As you know, I have a commerical shipping address in Austin. Or, I could always use the bumper as an excuse for a road trip to AZ. :D

What about something like this?

That's very similar to what I was attempting to describe, but with an 8274 mount. Who makes that bumper?

I Agree with you

I really dont remember where I found the pic on the web. Just saved the pic as something to reference if I decided to have one fabbed up. I fear the one in the pic may have been a J**p bumper. I know....

Edit..it is a J**p TJ bumper. Just found it again.

Jeep Bumpers Front & Rear for Jeep at Morris 4x4 Center

Thread killer.

Seriously, that doesn't look much different from Dave Gore's 4+ Deluxe Capped Bumper. I don't know squat about fabricating bumpers, but that looks like it would be relatively easy to build by simply tweaking Dave's bumper design. I wouldn't want the light cutouts.

LOL! Always glad to help! I agree, looks like it would be pretty simple to fab one up. Much more so than the ARB Roo Bar.

As long as I don't have to send it to China to be built like most of the inexpensive Jeep bumpers I'll take a look at this project. Lee is saying he'd like to see it built around a 59" channel which is close to stock width.
Any other opinions on overall width?

I think Lee's idea is good, looking forward to seeing the idea come alive so I can purchase one.

LOL. Absolutely no Chinese crap. I'd want it to be built like an M1 Abrams tank, just like the rest of your gear.

On the width, I'm not anywhere near my 40 so measuring isn't possible. I used that 59" width because it was one of the optional widths for your deluxe capped bumper, and I assumed it would be wide enough to allow room for side tubing to protect the fenders. Any width that will accomplish that objective would be fine with me.

I believe the width of the 40 from outside wheel to outside wheel assuming you are running stock rims and 10.5 tires is 68 inches. Which should be the width from outside fender to outside fender.

pretty close. I think the fender to fender is 66 but the factory bumper is just under 59 so I'd taper the tubes inward after the fender

Here's a full frontal view of Landpimp's 40 with a factory bumper. It looks really wide. Too wide. Maybe it's the camera angle?

Here are a few more of the stock bumper width from different angles if you want to determine if stock is too wide?

Good score, Sir, but I wish you hadn't posted those pics. Makes me sick that I didn't buy one years ago when they were readily available and not that expensive.
