Yes. Once you get them we will confirm some numbers and I will make them. I looked at it again this morning it will work as long as your 30-spline hubs housing are the same as the new revision discontinued 6-spline.

i should be able to make them off of the ones i have on the bench. Just visually confirm your new and donor drive gears look like the ones i posted in the last picture.
 
No. The new hubs look different.

They look the same. The 30 spline axles are much thicker. Remove the wire retainer from inside the hub and take out the spring and moving collar. Then flip it over remove the spirilox ring and then remove the drive gear.
 
So the old version on the left has a traditional snap ring the new one on the right should have a layered ring just grab the edge and unwind it out of the groove
 
I can see how to remove the spiralox (looks like a wire?) from the outboard side of the new hub, but I can't see any way to release it from the back side.

As for the 6-spline unit i'm going to need those pliers to spread the retaining ring (inboard side) and I won't be able to get the pliers before Monday.
 
The spirolox ring releases the drive gear. should be a small hook to pry from. See picture

I got the 30-spline piece out. It was pretty easy. But I can't get the 6-spline piece out. Nothing I have on hand has worked. And I'm afraid of scoring the housing. Can we wait until Monday?
 
I have what I need here to make your spacers pm your address and I will get them out sometime next week. I checked the clearances and we should be good to go.
 
I may have a set of 6-spline hubs - let me check my parts shelf . . .
 
Proved this out. Ill send them out tomorrow. For others interested in doing this. Insert the 6 spline drive gear in the new housing with one inside shim. Then put on the bronze spacer (backside or outside) then the matching old style snap ring.

There is plenty of clearance to the spindle nuts. Full engagement inside housing.

It's good to see you've found a solution to mix parts from different generations.

I've used early Warn hub bodies to repair damaged '77 30 spline freewheel hubs. The part swap would also work the opposite way.
 
An update on my 6-spline/30-spline Warn hub issue.

With skully3's help (see above), I was able to swap out the 30-spline inner drive gears from a new set of Warn hubs (Warn 28771) and replace them with 6-spline drive gears (from Warn 28781) that I picked up on eBay.

The process was simple and very straightforward. Just replace the 30-spline gear in the new hubs with a 6-spline gear (I got mine on eBay) and reassemble the unit with the spacer designed by skully3. When reassembled the hub felt tight---no rattles, no looseness, no play---and the 6-spline gear locked and unlocked properly and everything works smoothly.

1- The strange little block of wood is what I used to support the drive gear in the housing while I put on the spacer and the ring clip. The block height is 1-5/32 inches.

2- With the drive gear supported in the housing, slide the spacer onto the gear.

3- Install the ring clip in the groove and reassemble the hub.

The FJ needs a few other things done before I can get it on the road so I haven't been able to road test it yet, but if it turns out there are any issues, I will report back.

There are two types of burfields used on the Fj40. The early ones used 6 spline and later went to 30 splines. Not axles but the part that interfaces with the hub. The hubs are different and later went they went to 27 spline at the hubs. Hope this helps but it is possible to change your burfields to 30 which are better than say.
