For some reason, some light rust has developed where the door seal shuts against the inner windshield frame on my 60. I don't know if the door deal traps water and keeps that area moist or if it is coming from behind the seal on the windshield itself. It makes me nervous, especially since I have a rig that has zero rust until now. Anyone got any input on what causes this and how to fix it?

sandpaper, primer and then a shot of body color :flipoff2:
my pickup did the samething, but only on the pass side.
water and weather stripping is pretty much it.

mine has the same thing on the passenger side.

another thing on my list

(1) replace your door weatherstripping
(2) check the alignment/hinges/strike plate of your door and verify that it is closing 100%

check the bottom corner of the windshield

There should be a tiny little hole at the base of the DS corner on the windshield molding/seal. I'm pretty sure it's a drain for that pillar - check to be sure it's not blocked. My previous FJ60 had that problem and I ended up with rust stains on the inside of that pillar.

I have the same prob. I had to special order the tan paint for my 84 60.

does anybody have rust coming out on the inside of the door just in front of the door panel and and inch or two below the sill (an area that is completely inside the vehicle).?

Yeah, I think I have similar wierd thing like that going on ... Me thinks its stress from the door hinge or something. I'm eventually going to attack it with a sand blaster and fill with metal if appropriate.

I wanted to get it this fairly soon but other truck projects have taken priority.

Weird were that rust will start.

Sounds like you need some exploratory surgery. Be afraid, very afraid.

The rust gets into the weld, where the roof is welded on with the gutters, and in my truck it has travelled the length of the vehicle on one side. In some places you can see the rust come thru the outer skin of the roof and in other areas it looks like there is no rust, but once you start digging you can find a lot of rust waiting to bloom. Even once you cut some of the roof away, ya cant see it, it is in between the inside skin of the roof and the lip of the gutter that is welded to it. You may also need to hack up the sealant that is used both on top of the gutter and below and then grind out where the roof overlaps with the gutter as that also has a tendency to rust.

I'll post some pics if I can work out how to.

I don't have a 60, so I can't comment on your rust creep issues, but I agree wholeheartedly on getting new weatherstripping. Once it gets old, the smooth surfact of the foam breaks down and exposes the sponge-like inner core. It will still seal out noise and such, but it will hold water against your pillars long after it has rained.

Cheers,
Steve

I just noticed last week that my 83 FJ60 (Previously rust free), had paint bubbling on the passeger side front windshield piller, exactly where the factory put seam sealer. The door weatherstrip allows water to contact this area, then drain down. I scrapped the bubbling paint away, and fortunately just found surface rust starting, so I used Pick-o-lex (or previously known as Rass-o-nil solution) to neutralize the rust, and then, coated it with black zero-rust.

Apparently the seam sealer had cracked, allowing water to penetrate under the factory paint and reach metal. I'm glad I caught it when I did, as it would have eventually rusted all the way through. My 83 has new door weatherstrip that I installed last year, so even the new weatherstrip didn't help this area. When I repaint my 83, I'm going to have the paint shop repaint my door jams, as I've noticed that the door weatherstrip has worn away the original paint, and I can now see tan or off-white primer underneath.
