I went the Cut - n - Fit strips approach with my Mini housing. It is only 10 gauge steel, but it is from a chunk of High Strength, Low Alloy steel used in building dump truck & trailer beds.

Exactly. How would you clean any flux from welding out that might get inside?
 
My own high current welding option is a TIG, so no worries there. So long as gas shield MIG was used I don't believe much more than a post welding IsoPropyl Alcohol wipe-down would be needed.

I'm not convinced that it's the way to go, I'd rather do the pieced together method that I used on the Mini housing.

Only thing I would say would be make the drin holes bigger.
It won't take much to clog those little ones up.

Yeah...I had to chop some of them down right up to the edge when I decided to take some material off the back end to bring it closer into the housing. I can still run some more...wont be as easy of course, but I can do it.
However, I, RustyTLC and some others will be doing the Rubicon this weekend (:steer::bounce::steer::bounce2::steer:), so the new mod will be put to the test and will be running AS IS! :D:D:D:D:D

Great. Dylan and I will get ours in short order. I want to use the plasma to cut it a bit closer to the diff. The one on my FJ40 has taken some abuse without complaint.

I went 3/4's, and that left some breathing room between the cover and housing, but you could easily take an inch off the back and still have a 1/4 in of relief between the housing (the ring gear stick out) and the cover.
Lemme know. I can do SOME of the cutting in advance so were not spending the whole day cutting and welding caps. If nothing else...if you and Dylan would be cool with it...I could at least HALF the caps before you guyz get here.
To cut the back side of the cap, Id definately opt to use the angle grinder and cut off in lieu of the plasma...On that radius, it was kind of hard to make a clean straight cut with the plasma.

Since I'm sitting in an arm chair right now, I'm wondering what speculation?

I've bashed my pipe cap equipt 40 through the Rubicon more times than I can count. It's still in place and working as intended.
 
Anyone interested in splitting a cap? I'm in the Los Angeles area.

About how it will drain or if it will fill with junk.

Only a fool would argue against it's ability to protect against the rocks.
 
I started a thread in the 40 section on diff protection and a wise mudder directed me here. I protected both of my drain plugs with a 1/2" piece of 3" x .180 wall tube and the bottom of each diff with a piece of .120 plate. So I am trying to find a 10" pipe cap for the front diff and a was asked if I want schedule 80 or schedule 40. Can anybody enlighten me as to what would be best for my front diff?
