Is this a stupid idea (driveshaft)?

Yea, that's what i was thinking, butting the beveled edges together and welding.

Any balancing issues? I would think it wouldn't be very bad since the diameter is small.

done that many times on the mud trucks .clamp both pieces in a hunk of angle iron to keep them straight and weld away.good luck

Mine is the front shaft and I almost never run in 4H so balancing hasn't been an issue.

Anyone want to chime in on what the minimum spline contact should be at any time?

I would like to lengthen my rear driveshaft about an inch. I’m afraid at full extension that the contact at the splines might be limited to the point where they may strip if I had to power out of an obstacle.

I’m wondering if I can cut a piece of the outer splines from a spare yoke and weld it to the end of my current yoke using the inner splines as a fixture. I’m just trying to add some strength. The splines contact should never extend past the weld.

I’m assuming this is hardened metal and relatively thin. Maybe it can be tig welded? Sleeved?

I have future plans for the suspension so I’m trying to hold off on spending $$ on new shafts until I know exactly what I need.

Any thoughts or opinions?

I have done what you are suggesting a few times. And will do it again I am sure. Do it careful and it works great.

In regards to minimum spline contact it is difficult because FJ40 drivelines arent exactly long travel..... If you know what I mean. As for your question it is going to be full droop or hammering it in reverse that you have a problem if you do. Obviously you could compress it and articulate it all you want with no problems (that is with it the way it is) I say give it a try if you have spare drivelines assuming you have a fair amount contacting right now and you are only looking for a bit of insurance.

As for square tube drivelines they are my favorite for actual trail rigs because they have unlimited travel. We tried to drive one down the road one time from trail to trail and that was delightful

I should mention my thought to give it a try was your idea to weld in a chunk of another drivelines splines to extend the contact surface...... Not to try and run it as is. Just thought I shoud clarify
