Where did you manage to get a 3D scanned 100 series?!? That's awesome and would be incredibly helpful for all kinds of projects

There's a thread floating around with the file. It's got the full interior too and the 105 drivetrain if I remember correctly. Happy to share the stripped down file I have that's mostly just the body.
 
Phase I is complete.

I went with 54” wide 3 inch bars. Placed the bar between two chairs with a span of ~48” and sat on the bar. I’m ~225lbs and the bar didn’t flex at all. Stout for sure.

Next I order the aluminum side pieces. Probably going with two 8 foot by 2” angle or 8 foot by 1.25” channel. The U channel would give me the ability to use the tapped face side as well as the upper and lower extrusion.

@Somebodyelse5 are you thinking about building a clamshell RTT as well? I have one sketched out as well. Sourcing/sewing the tent material would probably be the most difficult part.

So did you use drop in T nuts to mount the bars to the gamiviti towers?

You should be able to see in the detail shots. I used stainless steel T head bolts. They insert through the extrusion and twist to full lock inside the channel. Big plus of the Gamiviti mounts: the machined mounting slots are long enough to accommodate multiple T head bolts
 
That top and second pic is essentially an exact copy of the Gamiviti rack.

This was my first thought as well. The round tubing + panels with dimple die cutouts. May have just been for size reference.

Yup, I already have his towers to use too. There’s only so many ways to bend tube and get a rectangle... and i’m not selling these, Tim’s racks are great and I plug him to folks whenever I can, but I’ve got a bender, a notcher, and a welder...
 
Next I dreamed for a long time about what would be the best approach for the brackets. It would involve a ton of bending and I was concerned that that would weaken the aluminum stock I was going to use. Then I found out Gamiviti makes universal fit (for LC/LX series) brackets. They are not “cheap” but they are not *cheap*. I ordered four since I’m starting with the original four mounting points for my 2001. They arrived. Absolutely incredible. Worth every penny and more. Loads of adjustability and I will have no doubts about strength. I could shake the entire truck from one mount without any strain.

They are worth every penny.
 
If you do this, just pay the extra few cents and get tnutz to tap the extrusion for you. Not worth your time to try it yourself.

Finished it up.

Final details:

3x sets of Gamiviti rack mounts

1.25 inch side rails (1/8 wall thickness). This keeps the 1 inch extrusions under constant pressure on each end. Once assembled there was very little flex. I can do pull ups on the side rails now that they are mounted.

5x 3 inch load bars (3 are used as the primary cross bars)
2x 1 inch load bars (each just ahead/behind outer load bars)
1x 2 inch load bar for leading edge where I will mount the wind fairing

Stainless hardware throughout.

Racks dimensions: 88 inches by 54.25 inches.
