First box of parts showed up for transfer case gears and rebuild. Thanks Beno.

This afternoon/evenings plan is to tear open the TC to figure out if I have a seal runner input gear or non seal runner. Once I find out I will order the proper gears from Mark's 4wd.

I had to go to several places, wearing my garage "give up suit" to get the damn socket. I originally told myself never to wear it in public. This was in my late 20's. Now at 37 I guess I don't give a s*** anymore. Wife even went with me.
Anyway I just finished up tearing it down to the point of finding out which input gear I have.

And finally the input gear I needed to verify.

Now I will order the gears and hope for the best that I can put it all back together rebuilding it in the process.

While looking over everything it seems gears and bearings looked good from what I can tell. Gaskets were toast which is why I had a few slight leaks. I only buggered up one thing while tearing it down. It's the ring on the main gear on the idler. It looks like it needed replacing anyway.

Mark's 4wd was asking for more photos this morning just to make sure they are sending me the right gears. Their customer service is great. Only downfall is the time difference so that slows the process down. I also need to go through all my bolts and see what needs to be replaced. A couple bolts seem like they were sourced. Today I will try to get everything cleaned up. I shouldn't have any excuses with lots of downtime why everything shouldn't be clean and shiny when reinstalled.

you're braver than I am Cim. I take things apart, and have parts left over when I reassemble them.
I'm getting better as I get older but it's not surprising when I do the same thing. When I was kid I would always get in trouble for taking things apart to the point that they wouldn't go back together.

Pulled the idler out and noticed front o ring was pretty much toasted. The other one was flat and hard as can be. Seems like lots of wear on the idler shaft as well.

I got the front half off. There was a nice surprise waiting for me between the trans and front half. Oil seal wasn't doing its job and let gear oil out which pooled up between the trans and case. Resulting in getting oil all over me when I wacked it with the mallet. Good thing I was wearing my "give up suit". Everyone should have a Dickies onesie for working in the garage.

Seems so simple once it's all out laying on the floor. Just a big puzzle.

Get a new idler shaft. Do not run that one.
Agree. New one comes with the gear kit. I think I will have double on some parts since the kit comes with quit a bit but I want to be certain so I am getting bearings from Georg as well.

was that oil seal replaced by Duiser before putting the NV4500 in or did they just put the trans in as it came from the supplier? You are lucky you caught it before you lost too much of your gear oil.

The NV4500 was rebuilt when I bought so it had a new seal. TC was not but the input seal was replaced. I need to investigate a little more on which seal failed. Rear trans output or TC input. AA suggests that a double oil seal be used but I can see in the Duiser notes on the AA install instructions that it was discontinued so a single seal was used. Don't know if it was an OEM seal or not. I'm pretty sure it was gear TC gear oil. I may do a sniff test on trans and TC to see where it came from since they use two different gear oils. It wasn't much oil, maybe 1/2 cup, just enough to get on me and piss me off.

It's also a known issue with the AA adapter that leaks are common. Read about it here on Mudd and other forums.

So looking it over it had to be the bad o ring on the idler shaft that was causing oil to seep through.

I just got word from Mark's4wd that they are getting all the proper gears together to send my way.

I think it's strong enough. I just don't want a trans leak since the oil is $25/quart. Luckily the oil only needs to be replaced every 100K.
