Hello everyone,

I know I am not around too much anymore... sold my 1971 and my 1978 is in storage back in CT. Not around FJ40s too much any more but I still get a message or two a month asking about door handles and horn buttons.

With recent developments in technology I really think that 3d printing is an option here. With the bushing you might even be able to get away with some of the more advanced plastics but many of the printing companies actually offer steel/brass prints. I wrote this message to a member and want to share it with everyone else. Please post up if you get these 3d printed. I am very interested to see how they turn out.

the handles that I had made required cnc plasma cut parts, milled parts, then a machine shop created dies and pressed the handles into shape, I welded them and grinded them smooth. They were like $150 per kit and I had to front the $1500 to make the 10 kits with hundreds of hours of designing and fabricating.

I'm sad to say that I will never make another batch (unless I need a set myself).

You can try getting the handles made from Shapeways or another 3d printing company. I designed them in Fusion 360 and have .stl files you can have. www.shapeways.com even has a steel material you can choose from. The threaded hole would still need to be tapped and you would need to source the the washers/hardware. I made the shaft longer because I drilled out the doors for brass bushing I got from mcmastercarr. Steel 3D Printing Material Information - Shapeways

I really think the 3d printing option is the way to go on this one but of course... there is some risk with it. If you have the $$ and get a set 3d printed please let me know how they come out.

Update: don't use those files... they need work. Also, I'm going to take the dive and front some $$ to get samples. I'll let everyone know how it goes.

I did. They have a little bit of flex. jhonnyC tested them out in August of last year (may still be testing them). I wanted to get some serious trials done before I offered any up for sale. They come in gray and dark gray or can be primed/painted to match the body.

Outer handle would ~$35 and the Inner handle ~$75 so ~$110 per side

I can also offer a kit with brass bushings, nylon washers and other hardware (springs, bolts etc.) with a drill bit to widen the factor door holes (to accept the bushings) but that would add $$ probably $300 for a kit.

Johnny had some good feedback and didn't have any issues except the inside handle needs to be a little further from the door to avoid scraping knuckles (the handles are much thicker than stock and I did not compensate for that).

Are you guys still interested?
