Hi all -- I managed to cross-thread the hardline when replacing the clutch master cylinder on my '79 FJ-40. Anyone have some tricks to try before I bite the bullet and cut/re-flare it?
 
You could try to run a tap to clean the threads on the MC and a die on the male fitting.
That was my thought. I managed to get the fitting cleaned up well enough that it works in the old MC. Anyone know the tap I need? The ones I have don't seem to be right for a compression fitting. Closest I have is a bolt tap at M10x1.25.
 
Not sure of the size, but if you have an extra male fitting i have used a thin cutting disk on an air grinder and carefully cut three grooves down the long axis or perpendicular to the threads and the fitting will sort of act like a tap and clean things up. The fitting may have too thin of a wall to do this, but its worth a try if you don’t have a tap.

The brake line hydraulic connections are 10mm x 1.0, I would think the clutch hydraulics are the same, but don't know for sure.
 
You just don't want it to jump a thread when you fully tighten the fitting. I'd use teflon tape to distribute the tension across more material, and, to reduce metal-to-metal friction while you torque it in.

Depending on the severity of the cross-thread, I'd try to get a used OEM one, and/or find a good flaring tool. A known to be compromised clutch hard line would be a crummy reason for a tow.
 
Thanks all. I was able to get everything back together with a little filing and a lot of elbow grease. I had a hard time with the hardline-to-rubber hose connection; I finally realized that whoever touched it last over-torqued it and mushroomed the tip a bit, so it was wider than the threaded portion. A little filing fixed that but it took a while to figure out what the issue was.
