i got a 97 explorer 4x4 that im sure has transfer case issues:frown: . the thing kick it into 4x4 even with no tracton loss. ive put it on a hoist and i disconnect all the electronic stuff from the t-case and i hear a grindy type noise inside, and it still kicks it in and out of 4x4 with no signal from sensors in place. i think my switch works fine cause when i turn the selector it goes into 4wd smooth as silk with no clunk. when it does it on its own there is a deffinet clunk. my question is "what is in the t-case that will exhibit this type of issue" and is is some thing worth repairing? i drained and replaced fluid....it was bad very dark and smelled burnt.....no metal flecks noticed though. replaced with new fluid and still did it. a new t-case is a grand and i can get a salvage for 300. if i do the salvag thing is there any thing i should do to it before puttin it inplace....ie change any gaskets, take off the end where the driveshaft goes in and clean out grease and repack with new.

any help you guys have would be appreciated. ive never done this swap/repair before and am wondering how long it should take. looks like i just remove the crossmember and disconnect drive shafts and exlec stuff and remove a few mounting bolts.

Sounds like you've got a funky problem, I can't give you any ideas that you've not already checked on you current case. As far as a swap you're right, it's about as easy as it gets. Crossmember, electrical, drive shafts, & remove the case bolts themselves. Just make sure as far as a used that all the connectors are the same and that the external appearance is the same. I'm pretty sure those are the same for quite a span.

ok update.....i found out that the guy who was under the truck did not disconnect the elec. switch for the auto, 4hi, 4lo like i thought he did:doh: . i apologise but i think it limits things for me now. when i disconnect this plug it will not go into 4wd......duhhhhh. anyway i left it unpluged and drove it about a 1/4 mile.....it was doing i before i got out of my driveway. no better no worse but definetly not engaging the front wheels(it slipped in the mud something terrible). klunk always happens when under load. if i pump the accelerator no clunk in unison but if i steadily accelerate it will happen all over the place fast or slow dont matter. never at a shift point as they are nice and smooth and my rpms never fluctuate when it happens. could the clunk and buck im feeling be a chain jumping teeth? oh and the noise is nothing like when you put it into 4hi and the front axle has to come up to speed.
 
It sounds like it does need to be replaced. Be easier to just get a new/used transfer case and install it. Before installing a new t-case just a visual inspection of the new one to make sure its not leaking and that it does in fact have fluid in it and that its not burnt and you should be fine.

There are two things to check on a Borg Warner showing the things you are speaking of. Both require removal and taking the case apart. The BW cases are quite simple really and blow up diagrams can be found in several places. www.zbag.com has them such as this http://www.zbag.com/1356view.html for the very common 1356 T-case found in Fords from the 80's through 90's. The basics are first, actuate the shift forks, make sure that the case isn't getting rubbed in anywhere, check the retaining rings that hold the various parts to the shaft. The cases do crack occasionaly allowing the main shaft to move around which can cause noise or allow the chain to skip which is also noisy.

Beyond that, which case do you specifically have? I can help from there if you are interested in fixing it. Parts are readily available and the work is only two banannas. :beer:

Like Hank said, not a bad job to repair those cases. Didn't sound like you wanted to tackle it. If you are let me know I can prolly just fax/email you the exploded views of the case.
 
oh im definetly ready to tackle it.....see i grew up in a poor family where we always had crappy vehicles and coulkd never afford to pay someone to fix them so we did it ourselves. just the first time ive had to deal with a problem with a 4x4. between my dad and i i think if i get it apart we can find the prob and fix it. i also found a small leak around my front pinion seal. i can see the fluid that was slung from the drive shaft. not a huge leak but enough to let you know there is a problem in there. anyway i want to replace that first. would i feel slop if the bearing was bad? i wonderr if the clunk can be sound transfered along my front d-shaft to the rear? any way ill take any info you guys got.....i have the f774 ga transfer case its the electronic part time 4x4

would anyone service manual for the 2004 ford focus, i haynes book, but the ford mondeo service manual would be great, I will take the car to my self, start a job that I will have to let the professionals do the timing belt replaced any idea of costs, as it has done 80,000 miles on the clock, all other info you think I should have,
