FJ55 electrical woes

Due to a short, 8 feet of primary feed wire melted.

I pulled the wire harness, unwrapped it and took out the affected main wire. I crimped in a new 10 gauge run and checked over the other leads. Other than melted insulation, the other wires seemed ok. I wrapped electrical tape around areas that could have been problems. Other than one short run between running lights, all leads seemed ok, no breaks or exposed wires. I wrapped up the harness every few inches and reinstalled.

I was producing over 14 volts out of my alternator, which was great.

My brake lights, hazzards, running lights, windshield wiper all worked fine.

My headlights and turn signals would not respond.

I checked the headlight connector for power and could hear a relay clicking in the dash and got a faint glow in the handle of my tester. I figured if the hazzards worked, there was continuity in the lines.

I tried replacing the fuses and managed to cross two circuits, I could hear a relay click again. Now the running lights and windshield wipers don't work. Not sure about the hazzards.

Any suggestions on where to look for the problems? Any relays, or hidden fuse boxes? How can I check the flasher unit? I am thinking about doing the relay kit from Mad Electric for my headlights.
 
It sounds like more than 1 problem. Since the hazards work, it sounds like you have power at the fuse block. Check for power at the headlight switch and turn signal switch. It may be that the switches are bad, since they wear.

I don't think that there is any relay involved. Maybe what you are hearing is somehting arcing?
