I'm working on a lightweight, versatile roof rack for my FAM-V build (Family Adventure Vehicle). I built a similar rack in the past for an adventure trailer. Here's a photo from the previous build.

It will also have integrated drip rail brackets.

Are you having all the pieces laser cut at a metal fabrication shop? If so might you consider getting multiple sets cut? It would likely reduce your per rack overall cost. There might be a few people here that would be up for that.
You could provide the parts for the buyer to assemble or, if you are having the whole thing fabricated, sell complete racks... all cost dependent of course.

Yes, I have a laser shop that cuts and bends parts for me. After the working prototype is done, I would consider duplicating the finished product. At this stage in the process, it's premature to offer it as a workable rack solution. Unfortunately, prototyping is expensive and wrought with waste. Solidworks greatly helps with that, though.
