Good to know.... I was able to have a place cut one that does work.... no better than the key I have, but at least have 2 now.

Still no CEL and it's running great. There was a little bit of a constant/high speed rattle - and it sounds like it might coincide with the transfer case (as in, if you grab the transfercase stick while driving, the reverberations match the sound you hear.... it's faint). Went to pull the fill bolt first (probably a good clue I've had lots of 80's / 90's toyotas) and the fill bolt was mostly rounded.... a good 6 point 24mm wasn't able to get it. May have to do the weld a bolt onto it trick to get it off.....
 
oh yeah those fill bolts, I've seen many of them rounded, just cannot understand how ppl fk em up
a standard 24mm socket is good enough to get those things dealt with without any collateral damage :P
 
Well.... this one turned out to be a fill bolt from hell. My guess is that it was zipped on with an impact (getting rounded put on) and didn't have a gasket on it.... which is why it was so tight against the transfercase.

Granted my welding skills while on my back upside down aren't great..... but I snapped 3 other bolts/nuts off at the welds trying to get the bolt out.... they were snapping chunks of the bolt off as well.

I was bracing myself against the frame of the truck using that breaker bar.... no joke, BENDING that breaker bar trying to get the fill bolt loose. The 4th nut/bolt attempt finally took (with the 140A welder turned all the way up, which is good for 3/8" steel).

Once I finally got it off, the drain bolt was in perfect condition and took little effort to get out.
 
Small update for anyone following....

Newer o2's/exhaust pipes were never installed, the bypass EGR (and previous work) seems to have resolved all CEL and runability issues. Another 1000 miles or so have been put on it. Try to keep my speeds around 60/65 (even though a bit of the freeway is 70mph) and am seemingly getting ok mileage for an 80.

The rear hatch issues continue - the rear wiper I can hear clicking of a relay of sorts in the back, but the wiper doesn't turn on. The defroster doesn't activate in the back anymore either. My guess is the grounds in the back are bad, need to investigate.

Was able to pick up a CDL switch from a 1992..... that's been installed, is working, and will be doing the pin 7 mod soon.

The cigarette lighter seems to have been overloaded. The 15A fuse is good, but there's no power. I threw caution to the wind and ordered a whole new 12V power/usb/voltage meter panel and will be installing that (wherever it fits) soon.
 
still running great, still lock the diffs up every now and then. Took it to some local "rough" county roads, nothing exciting other than my toddler saying "bumpy". Using it as a daily, though we use the Prius (fiance's car) and got the AE95 up and running again.... most of my spare time is being spent on the FJ40.. things are looking up for it, finally.

Aside from swapping out some of the interior lights with LED's and replacing the battery terminals with terminal distribution blocks, the only other thing I've done as of late to the 80 was add a new voltmeter/socket/dual USB socket (which I made mention of in the electronic tech section):

(they are on 2 separate 15A circuits, the 2 on the left are accessory/ign switched and the outlet is not)

Hoping the 80 will get put through a little more with what's coming up soon, though!

I've been working with John at Metal Tech about getting some exterior armor parts for my FJ40 from them and had an order placed.

Right around the same time I got wind that the order was ready, the bumper cap fell off of the 80 passenger side (it was in a prior accident, and/or had an aftermarket bumper on it... either way, it wasn't bolted on completely and even the main bumper has a couple loose bolts), and I saw that Metal Tech was having a sale on their 80 series tube bumpers.

I personally don't like the stinger and was able to order it without the stinger. I had them verify - it has a winch mount.

In any case, they said these have gone on sale/clearance because they aren't moving off the shelves. He said I potentially got one of the last ones they'll sell, unless there's interest in a "legacy" or group buy sale in the future. Since I'm already getting a pile of 40 parts (Jackson cage kit with several add ons and sliders) and meeting John in Seattle, I'm not paying for shipping.... the bumper was just adding the price of the bumper itself (which came out to mid $400's).

I've got a new 9k lb winch that was meant for the 40, but I think I'll be throwing onto the 80.

Will paint it with the same spray that I used on some of the 40 parts - which is a Rustoleum Hammered texture black... comes out almost dark gray with texture.... I'll post some photos here soon.
 
When is he making the drive up to Seattle? May get some sliders from him.
 
Next saturday.... when I asked if he had room for the bumper was told he's briging his Tundra and has lots of room. I'm not trying to put him in a bad spot but guessing they like the sales. The only reason I added my 40 sliders is because that was almost exactly the price of the shipping quote. If he was able to do the favor of bringing them north, and I already expected to spend it, I figured they would really like the sale and profit since Metal Tech doesn't profit on the shipping. The 80 bumper was just lucky on my part.
 
Had a little time after washing it up today (which of course has called upon the rain gods) and looked at the rear wiper/defroster non function issue (s).

I had a hunch there was a grounding issue in the upper hatch. Pulled the plastic trim, turned key to on and rear wioer on (nothing but a relay click) then used a set of jumper cables to connect from the upper hatch to the driver door striker. After a few adjustments, then landing the cable directly to the wiper motor, it kicked on.

Tested the other end to the third row seat bracket, still worked.

Took a look at the wires and, knowing what I know about Toyota, knew of the bunch the white with black stripe was ground.

Used a test lead and jumped from that wire to a ground, and it worked. Found the connector in the cab, jumped the wire, and it did NOT work. Went back and found a connector in the hatch behind the relay.... pulled the relay and recognized that pseudo clear 2 wire connector as one that failed in the trunk of many AW11 (MR2s) I had l. Cut the wite, added a button connector at one end, a bit of extra wire, and a M/F connector at the other end and reassembled.

If I didn't have watch of 2 GSDs (on edge since vacuuming had taken place) and my 2 yo toddler "helping" to "I fixing the wipers" would have taken some pics.

Resolved my issues in the rear hatch though!
 
Found the CB meant for the 40, that I kept when I sold the Explorer. It's a Uniden 420. I think it's going to get mounted to the back of the center console. Can't find anywhere else I like it. I'll order another one for the 40, but I haven't decided if I want it or the other model. Meh.

Was poking around - and in my mind I knew that the 1993 AC condenser is near the battery tray.... yet.... it's dangling right there behind the bumper. I have the R134a system, a build date in June of 1993, a 1993 title (that matches vin) and a hood sticker that says CA 1994 emissions (and the fact that I don't have an EGR provisioned with the temp sensor makes me question the hood).

Since I have a Metal Tech 4x4 bumper "arriving" on Saturday.... I'll have to sort that out.

Thinking about getting ready to wire for the winch I'll be installing as well....
