Making some progress, @nuthinbutcruisers hooked me up with a great set of gears that showed up earlier than expected. Should have the case back together today.

It was interesting putting the case back together on vehicle. Not nearly as difficult as I figured it would be. I did have to lower the crossmember down so the case would clear the ebrake.
Preload checks in right in the middle of the range.

Ok, new strategy on the dash...that guy that cuts the boat in half and uses the tape to seal it back up...flex seal. I've seen the commercial a lot lately and my brain kept saying...why wouldn't that work? Get the spray and rubber coat the thing. I even thought about an undercoating. So...went shopping and turns out Rustoleum makes a similar product.
Sprayed a few coats on, it didn't lay completely flat, had a pretty nice texture. Went ahead and retextured with the SEM then put a couple more layers of the colorcoat.
At certain angles and light, you can see some high spots where I really built it up but overall looks pretty good. Longevity? Only time will tell.

No, the dash filler is good to go, that's a nice product.

The problem was the original vinyl kept getting little cracks, maybe from different pressures on it from all the sanding, maybe from the moisture of the coatings... it was just brittle. A rubber coating might hold up, might not.

Transfer case is buttoned up and ready to go, just have to pump the gear oil in.
Spent the morning putting the dash back together, need to paint the vinyl trim on the heater bezel to match and find parts to fill the holes. Replaced all the foam on the ducting.

What did you use to replace the foam for the ducting?

Just some thin foam/rubber weatherstripping from Lowes.

Thanks. Yea, I threw the driver's seat bottom in the dumpster. We cleaned up the passenger and swapped sliders so it can be a driver's seat for now. I'm scouring the local area for some BMW seats...

I might have another OEM seat bottom you can use if you decide not to go the BMW route...ps, a few local upholstery guys...I got some seat back covers turned into seat bottom covers for 80 bucks a pair...HTH
