FWIW, I am willing to weld the corners myself. I can be the guinea pig for this one!
Looking forward to see what you come up with. Are they about 10 gauge in thickness? Roughly 1/8'' +/- I am guessing?
I think your going to have to start a new thread for this one!
Also, the ears seem to be be for early models. Maybe you can include them with it and the individual can weld those on (or bolt) if they want to.
 
No, there is no difference in headache rack or the mounting brackets. And no, they were not welded. But, I have seen a few of them welded for whatever reason.

I have a '76 Canadian version. The corner braces appear to be welded from the factory.

Well.............. almost. I was busy with other stuff but I did start seriously thinking about how to go about it. Give me a couple more days here and I'll come up with a price. Give me a couple weeks and I'll have a first off built.

I have the headache rack complete now. Here is a shot of the gusset compared to the unit I copied (thanks 45Kevin). A little tough to see with his rails but you get the idea. I am going to take more pics and weld up the prototype tonight so you can all see the finished product - as well as the u-weld kit I will offer. I have to finalize the price today too.

Ok, here is what a "U-weld" 45 headache rack looks like. There are little alignment holes on the cross pieces and the 3 risers to idiot proof the layout and I will include a drawing showing final dimensions, most critically the width at the base to fit the bed. I will offer all you see here (except the gloves and rubber hammer ;)) for $225.00 plus shipping. I will also offer any individual piece for any repairs you may have to an existing rack. If you really want me to weld the whole thing together that could be arranged as well at additional cost.

It all breaks down to roughly the size of a 40 rear sill and I would guestimate it would run about $50.00 to ship to the lower 48 (not guaranteed)

swb bed and cross members

great stuff! just found you on mud tonight, read all the fabrication notes and checked the photos. the collective "we" are so fortunate to have someone doing this work! and with such a level of integrity. its a win-win....
so in an earlier post you mentioned that you were going to move toward some fab pieces of the swb bed . btw -Do the cross members for the lwb fit the swb?
I am looking at starting a project this year and want to start planning things out.

Un-fortunately, I have never even seen a SWB bed in person at this point. And it's not the kind of thing I want to build from someone else's measurements. So until someone sends me one or I get my build done and start going to events and see one I don't think I'll be taking it on.

swb bed and cross members

understandable, you being in Canada and the Swb , when released and sold new back in the day, only in the states . Correct me if I'm wrong on that.
I would imagine the lwb and swb cross members would be very close though.
 
Hard to say really. The ribs in the floor are different, the wheel humps, the way the sides are attached are different. But OTOH, Toyota is known to use the KISS principle and re-use parts in evolving assemblies.
