would 80 series full floater shafts mate up to the front hubs if you cut the housing tubes to the appropriate lengths?

As long as the length is correct then yes, the axle shafts would bolt up to the front hubs just fine.
 
We are going to use spidery tax style inner axle seals and block off the fluid into the tubes. Then just pack the bearings like normal!! No leaks and less mess. As for the shafts, just long field inner shafts and drive flanges. It's easier and stronger.. In my opinion!!

I guess for a more budget minded build this would be the cheapest initial setup- do the wet bearings sealed by the back of the hubs and stock fj80 shafts, then you could upgrade to poly's later if needed......no need for $100 of seals, $150 drive flanges and however much $ double splined custom length longs are
 
Wet bearings are how just about all 1 ton trucks are setup. I know of several dessert race trucks that are setup this way as well.

For budget minded you could take two long side 80 shafts and have them cut and re-splined, but in my opinion if your going to push the Toyota parts that hard you should be looking at a bigger axle. Or at least an axle that has big enough spindles to take a bigger OD shaft.

Toyota spindles are at there max with factory OD shafts.

I wouldn't cut down pre-made shafts because you will ruin what hardening it has, unless you have it heat treated again. Then you are right back at the cost of wheel flanges.

Yes, but that would be pretty wide under a 40.

Another option is the Nitro Gear cut to length cromo full floater shafts. They are flanged at one end and have extra long splines on the other. You measure, cut off the spline to the appropriate length, bevel them with a grinder install them.

Any updates with pictures and details on converting a stock SF to FF using these flanges?

Anyone else try this yet?
