-how have y'all filled the 2"+/- size hole left. Curious to see your ingenuity.

I used Aluminum tape then sprayed on bed liner inside and out.

Once again MUD comes through. I had to bypass mine today. Not to bad, thanks to Butch Baker for that MATCO plier set a few years back.... dont know how it would have gone without those babies.... Gatta love rust.....
 
We now supply 2 sections of aluminum backed rubberized insulating tape that effectively seals this area with each AJIK work around kit/ rear heater bypass kit.
 
5/8" heater hose does the trick. I wouldn't worry too much about Green Stripe or White just decent stuff and it will likely last another 100k.

Bumping this old thread, trying to get loaded up for GSMTR and my rear heater lines let go. I have heater hose to do the bypass, but I'm trying to make sure all I need to do this is the one straight hose from the tstat in the first picture and the one 90 degree hose on bottom in the second pic. That should be it right?

Second question, can I just leave the old rear lines in place until I get home?
 
I talked to Marshall about this. I have the bypass figured out now. Also, I have no need for a rear heater, so I'm going to pull the whole heater out once I get home from GSMTR and have more time. This will give me some extra space under the seat. I think I'll just leave the old rear heater lines in place to continue to rot out indefinitely. Looks like too much time wasting work to get them all out.

Also, looks like it's going to be a real bitch to get the hose off the firewall on the driver's side. Any tips? I don't have any children with small hands that I can put to work.
 
Just finished this up. Only took about an hour. Hopefully she holds together.
