I got the fuse box at a local parts store. I think they are part of a chain called Auto Value or something like that. Panel was only $15. NAPA wanted ~$40 for the same thing.

Got the diff covers pulled off and cleaned all the old gaskets off. Used some RTV and refilled the diffs, and no more leaks! Topped off the transmission, it's leaking pretty bad. I replaced the oil filter with a Fram, it was the same size but tapered in at the bottom. The guy at Checker said that that was the "short" filter. It works so that's all that is important. I still have a mystery leak over the drivers side header. I think it's the slave cylinder hose. I'll check the fluid level when the FJ40 cools down.

Ohh yeah.... Did I mention..... I DROVE IT!!!!! I was going to take it across town to NAPA to see about getting the power steering lines made. I stopped at the gas station and filled the tank (filler is upside down) and cleaned the windshield. Then I got out on the main strip and chickened out. The clutch needs some adjustment and I need to adjust the idle. It wanted to stall at every light. I also wasn't wearing a hat and had no sunglasses so the sun was killing me.

Took care of some little things, got the horn wired up and installed the rear view mirror. Other than the oil dripping on the header and the trans leak, the only other issue is that the temp hit around 205* according to the guage. Low speed fan kicked on just like it should but I still need the 200* switch. I may hook up a switch in the mean time.
 
For those of you that don't know, Tice is a good friend and fellow wheeler (and one of the biggest red necks I know:D)....

It appears that I was vapor locking when I was taking the FJ40 down to NAPA. Tice recommended I pickup a mechanical fuel pump and get rid of the electric. I installed the new mech fuel pump last night leaving the electric pump in-line (I pulled the connection in the fuse block so it won't run). The mech pump seems to pull through the electric pump just fine. I'll test it out today.

Power steering ROCKS! Got NAPA to make me a high pressure line (after some convincing). Then Tice hooked me up with a fitting for the return line. I can pretty much turn the wheel with one finger now. It was a chore trying to keep it straight driving down the road, much less turning. Now I can kick back with one hand on the wheel and relax.

I was out testing it and it worked great..... Then, some popping noises, and no power steering. :confused: The belt popped off. It happened right outside Monty's, so Tice helped me get it back on. Fired it back up and it still wasn't giving me power steering. :confused: Tice suggested that I back up turning the wheel and try it again. I backed up turning right, there was a bit of a pop then I had PS again. Long story short, I found that any time I tried to turn left the steering would bind until I turned right again. I found that the linkage right at the input of the Saginaw box was rubbing on the front cross member. I took the box off to try and clearance the cross member and found that one of the u-joint caps in the steering linkage had backed out causing the steering linkage to shift. Fixed that and put it back together. Same problem. :confused: When I looked at it again I found some cracked welds on the steering box mounting plate. It had pulled away from the frame at the bottom. I won't tell you that these welds were done by Tice. :p Although I can't say much since his welds looked better than mine when he came over to help me fix it. :doh: We used a big c-clamp to pull the plate back to the frame and re-welded it. Problem solved. I think I'll order a new mounting plate and redo everything to be on the safe side.

I'm picking up a reamer from Dave this afternoon to make my drag links tie-rod end fit into the hole in the tie-rod. Right now there's about 4 threads holding it in. That should finish up the steering (barring an alignment). The only other thing I can think of that needs to be done before wheeling it is replacing the front shackles. I got new poly bushings, so I install those at the same time. I've been too busy working so no pics at the moment. I'll try and snap some today.
 
Ohh, and the temp gauge was sticking around 210* (hit 220*) at one point. I'm not sure how accurate it is since my low speed fan didn't kick on until ~195* (I have a 185* switch). So until I get my 200* switch I wired the high speed connection to a switch on the dash so I can manually ground it out to trigger it when the temps get up.
 
Drove it to the dump to get a weight on her.... 4000 lbs on the nose with me and a few essential tools. I got her up to about 60 mph when the stuff in my passenger seat started floating, so I slowed down. Ran some errands this morning and didn't have any problems. It is slower to start without the electric fuel pump.

Tracked down my mystery leak. The back of the drivers side valve cover was bent and was leaking like a sive. Got some new bling valve covers and no more leaky leaky.

I also figured out the tranny leak. I didn't realize that there was a gasket between the tranny and the coupler to the transfer case. Oil goes from the tranny to the coupler so that's why it's leaking so bad. I'll have to drop the t-case soon to get that fixed. For a 28 year old motor I'm suprised that I didn't have more leaks.
 
Drove around town today as much as I could and haven't had any more issues. I think the Jeep guys are confused cause they keep waving at me. It's cool as long as we're all wheeling. :cheers:

The brake setup is awesome. I barely touch the pedal and I get thrown forward. Now that the power steering is working it's a breeze to drive.

Got my oldest into the passenger seat after he screamed and cried for a few minutes. He thought it was too loud before the exhaust got put on. After I buckled him in and started it he realized it wasn't so bad. As soon as I turned the corner he was smiling ear to ear. Now he loves "daddy's monster truck".

I got the reamer from Dave today and got the hole on the TRE reamed out. Now the steering is done. Other than a new box bracket and an alignment. My dad and I are going to make a top for it tomorrow. I'll get the shackles and bushings done and it should be trail worthy.

I've been looking online for tips on keeping the carb from flooding at angles but haven't found any info yet.

I definitely need a locking center console and some new headlights. I have to make sure I'm home before dark so I don't get pulled over. I think I'll go ahead and order my gauges and new headlights so I can have that all finished up next week.

I got a kick out of that one. You really threw the hammer down and got busy on the rig. It's amazing how much time all the little stuff ends up taking and you've plowed right on through. Have fun wheelin!
 
I kinda had to plow through it. The wife was TDY so I had a week of grandmas watching the kids, cooking for me, and cleaning my house so all I had to do was work on the FJ40 as much as possible. I got a lot done but wish I could've done more. Now it's back to working on it whenever I can steal a minute.

Got her up to 62 MPH today. That was with the pedal mashed to the floor. She wouldn't give me anything else. I think I need a tune up or maybe some carb adjustments. No funky vibrations or anything though.

My dad's a truck driver, but has a side business making tarps, boat/car covers, awnings and stuff like that. I took the FJ40 over to his house this morning and we made a top for it. No more sunburns for me. :D Total cost involved.... FREEBIE! Don't you just love parents. And, to top it all off, I got free child care from grandma for the day.

Only takes a minute to put it on or take it off. I have some black soft doors. I think I'll have him recover those with this tan fabric.
 
Well, I've been having stalling issues. I'm pretty sure it's vapor locking on me. I got rid of the electric fuel pump and put the glass fuel filter near the gas tank to keep it away from the header heat. On my final test drive to see what kind of speed I could get up to, I was running out of gas so it started sputtering on me then finally died right near my house. I was able to get it in the garage and haven't taken it back out since putting more gas in the tank.

I checked the timing and found that it was way off. I adjusted it and it feels like a totally different beast. I have some carb tuning to do then I might play with the timing a little more.

I pulled out 4 of the bolts from the transmission/t-case coupler and put in 4 longer bolts, then removed the rest of the bolts. This allowed me to slide the t-case back without removing it. I let it drain, cleaned the surfaces and put a bunch of black RTV on it. Then put it all back together. That should take care of the tranny leak.

While the drive shaft was dropped, I cut out more of the header flange, so hopefully it won't hit as bad now.

I cut a new gauge cluster out of some 16ga sheet metal. I laid out my new gauges (one won't fit), but couldn't get an accurate center for the holes. This adjustable hole saw isn't going to work, so I'll go get the 2 1/16" bit I found from Ace and I'll probably have to order the 3 5/32" bit (can't find it anywhere). The VSS sender that I got to convert from mechanical to electrical speedometer wouldn't fit with the leftover piece of the factory cross member, so I cut that out. The VSS is mounted, now I just need to wire it in.

I was going to work on the carb, but I couldn't hook up my tach because I'm out of wire connectors. I called it a day and will get the connectors tomorrow. If this takes care of my stalling issues, I'll just have to get the shackles replaced and I should be trail worthy.

It's getting harder to work on the FJ40. I'm having a lot more pain and the swelling is moving into my lower back. It took me all day get this little bit done. I have an appointment with a surgeon on the 10th to see about cutting some more of this out of me. Hopefully I'll feel better after that.
