Hey guys,
based on the discussions we've had from some of my earlier posts, I thought it best to put the build thread up here to address questions of the interior of the truck and the start-to-finish nature of the build. I hope to get some additional feedback from everyone and will look forward to the next iteration of the roof design with improvements!

Here's the truck in Baja on my 3 month surf trip:

The pop top was made from fibreglass, to give a 2.5 inch addition to vehicle overall height. It is reinforced with aluminum frame and uses steel VW roof hinges and heavy duty gas struts (to allow for boards and gear on the roof). The front fairing is fixed to the roof and houses a rigid 10" combo LED lightbar. More pics below.

I build the pattern/plug from MDF, foam and wood, sealing with resin and paint so that I could pull a mold off the shape. I used a roof from a salvage vehicle from my buddy Nate, who was awesome enough to donate the roof to the build-cause.

Once I was happy with the shape, I created the mold.

The modifications to the vehicle roof were made to accommodate the hole, reinforcement frame (alum), hinges, brackets that tied the roof frame (insert) to the body of the truck etc. I prototyped everything on the salvaged roof first to avoid drilling test / mistake holes. Well - it worked pretty well, although I did make several mistakes!

The prototype frame was made from steel to get sizing right. All metal frames were welded aluminum.

The roof of my truck was cut once the roof was made. This was way less worrisome than I thought - probably since I had spent months getting ready to cut the roof - when the time came, I just started cutting the headliner away and then the sheet metal.....

The hole and the bed (which is up high and sits in the hole!) is almost exactly a twin size bed.

I did about 25000km on the truck in 3 months, mostly on mexican washboards. The truck held up beautifully. Had to replace old batteries while on the road and had to replace rear anti-sway-bar-bushings since I blew the washer and lost the rubber pucks somewhere in baja. OVerall - the truck was amazing.
The Toyo AT2 extreme's were also amazing on those roads. Handled great, aired down great and were quiet.
Lots of design improvements swirl inside my head, but overall, I'm super happy with the first prototype and keen to make some improvements on the next one, two or three......

Some of those are:
1. Higher rear opening
2. front hinges rather than side hinges.
3. Integrate front fairing and main roof portions into a single form.
4. Improve the composite construction and production processes to reduce materiel, waste and increase rigidity and durability.
5. Redesign sealing arrangements, although the unit is completely storm-proof now, after some fine-tuning on the road.
6. Interior layout, accessibility and storage can be improved, for sure. This was a one-off recycled design to keep price and time down.
7. Addition of wider lower sleeping arrangement.
8. Efficient fabric installation design.
9. Etc etc

Ive never really liked the look of them because they are so bulky but you can barely tell that one is there. great work!

  1. No suggestions to help you evolve/improve here, looks to be very well thought out and executed.
  2. Since you've got a mold, do you envision ever selling these as kits? Just a curiosity, I'm not (currently) after any camper top options.
  3. We're all dying to know so I'll just ask....how the F can you just pick up and leave for 3 MONTHS of overlanding/surfing/wheeling/living life???

Awesome Man! If the south swells are running, head to scorps for sure and use the north road to get there....it's good right now.
Punta Baja, conejo and any other southern-exposed points are game-on.
East Cape is also super super fun for easy camping and fun waves....although can get crowded.
Have a great trip. No night-driving and stay alert on the Mex100....crazy tight.

I just retired from 20years in the navy and wanted to do this build and this trip to celebrate the transition! Now I have to get to work! Wow. Put a hammock up in the backyard though, so it's almost like I'm on holiday as I look for work!

If you can take the time....do it. Awesome.

Thanks for the info. Yeah, I was planning on taking the North road but was not sure of the conditions on the salt flats. Good to know it should be smooth sailing.
