gang, need some help. This morning I went to turn my 80 on, it sounded like low battery, trying to turn , a couple of tries and it was dead, my volt meter inside the cabin was blank. Then I tried jumping it with my Touareg and...

  • Connected the battery leads and the 80 engine began to turn, but no key in ignition
  • Disconnected the leads, verified they are correct and reconnected
  • Engine sounded like it was going to start again so disconnected the leads
  • The cables where very hot!
Gave up on 80 and drove my VW to VA. Won’t be home until tomorrow. Any clues here? I haven’t checked voltage or anything else. Last time I turn it on was to replace the rear control arm, moved it 10 ft into parking spot.
 
sounds like the contacts on your starter solenoid got stuck. tap the solenoid a couple times with the handle of a hammer then try jumping it again and see it it lets go. if not tap it a few times whiles its turning.
 
Thanks! Tried looking in the FSM, didn’t find a solenoid but there’s a relay, but not sure where it is.
 
The solenoid is integrated to the top pf the starter from the installed position. the starter is on the drivers side, rear of the motor. the starter motor is the the cylindrical device (about the size of a soda can) the solenoid housing is part of the the starter where the Battery cable and Starter circuit wires connect.

in the picture below the solenoid is on the bottom. (the solenoid is rebuild-able).

usually it is just the contacts maybe the plunger that need replaced.

don't waste time on an aftermarket starter unless it is for emergency, they will not last.
you can get a DENSO re-manufactured starter from toyota for about $177.

Sweet Eric, thank you. I did rebuild with a new plunger and contacts last year. The battery had 83 mV this morning, so charging it is with my home charger, 4V and counting. I disconnected the negative while charging. When fully charged, will connect it again and see what happens.
Did give the starter a few walks with hammer handle just in case. There is a starter relay on the circuit according for FSM, but doesn’t show where it is. Will keep hunting for it.
 
this might help. you might have an issue with the ignition switch not fully disengaging the start circuit but that would be something to classify as "weird" but, i don't think the relay would cause the solenoid or start circuit to stay energized. but, i haven't stayed at a holiday inn express in quite awhile.

the relay is in the fender relay box #2. page 18 of the relayloc.pdf. I think it just provides power for the starter circuit, basically a fuse.
 
Thanks again. Will try to jump it in a few once the battery gets more charge. All fuses look good, and interior lights can now power up. Will need to get a full charge on battery.
 
up to 6V now, charged it for a while with the VW. Tried jumping from VW but didnt work. Starters does a groan (like when charlie brown is frustrated). So back to house charger for a while. Looks like starter, thanks again!
 
Okay, got it to 45% battery, used my NOCO jump starter and started right up. Will run for a while and continue charging from engine. Will get new rebuild starter next week. See how Town & Country Toyota wants to play.
 
Went to check on it again this morning, battery was low. It cranked, but battery was 10.5 V. So trickled charged the battery to 100%, and check for amp drain this evening. Worse I could get is 16 mA (0.016 A), dome light fuse removed will get me down to 11 mA.

So, suspect the starter motor had a failure, drained the battery to zero, maybe the battery is not recovering fully. Monday will go down to Interstate battery, check that out. Denso starter will be here next week. Hope that was it!
