Have any of you experienced rear axle failures/breakage??

I'm looking to beef up my 80-series rear axle with a combination of 100-series and custom parts, but I'm wondering if this will be sufficient or if I'm just throwing money away.

My question is whether or not the rear diff and shafts have proven to be strong enough for the 100-series' on larger tires and preferably with power upgrades.

I'm planning to run 400HP in the 80 on 35s, and I'm hoping that a 32-spline 100-series diff with custom cromoly full-float shafts to fit the 80-housing will be sufficient. I realize I can build a new rear axle, but I'm hoping to avoid custom housings, adapting the e-brake, etc. If I do it right, this should be a 100% bolt-on upgrade.

I don't know, I have a FJ-40, and after 20 years broke the stock axle a couple of years ago. Up graded to chromoly axles. I run a stroker with an turbo 400 auto. 38 inch tires. Done most of the Hammer trails, dusy, and rubicon. Anything can be broken, it all in picking your line and controling the skinny pedal
 
I think the 100 rear axle is virtually the same as an 80 axle, with the only exception being the inner end of the axle shafts have a few more splines. Oh, and the side gears in the diff also have a few more splines.

From what I understand the shafts are slightly larger(more splines as you said) and the diff is supposed to have some refinements to make it a little more stout.

I'm figuring it like this. I was already going to order chromo shafts for the rear. I have an e-locked rear axle that is known to be a weak point under heavy useage. Therefore, I'm going to order an ARB for the diff. If I'm going to do all of that, I might as well step up to the 100-series style parts and get a little extra beef. The cost increase is minimal and the labor is the same.
 
Maybe shoot Spressoman a message. I know he has a lot of experience on the rear axle of the 100. He has had some failed seal issues more than once I believe and I also believe even looked into running an 80 series axle at one point or at least something similar to what you are thinking. He may or may not have the information you need. But, I would start there. He might even be able to point you in the right direction.
 
Do you have a history of breaking axles in your vehicles? What makes you think you need the extra strength.? I've wheeled with some pretty hardcore yotas and usually something else lets go long before the axle. Not saying they don't break but it's rare enough that I usually don't worry about it. The Jeeps I've wheeled with, well thats another story. :)

I'm known for having a heavy right foot on the trails, and I'm just a little worried about what 400HP/400FT-LBS will do to the stock 80-series shafts under the weight of a fully built 80. I never broke anything on my mini-truck, but that was with a 50HP 22RE and a rig that weighs half as much as an 80. The shafts are the same diameter though...

Shotts got banned? I've been gone for a while, who knew.

I haven't heard of many(well, none really) axle issues with the 100's, but I wasn't sure if that was because they're stronger or because people don't wheel them as hard(yet).
